Compliance Optimization Modeling Systems (COMS) are now part of closed-loop process controls systems to reduce boiler operating costs and guarantee that emission limits are not exceeded. The core technology in COMS are run-time sensor validation, prediction and optimization models developed using Pavilion Technologies` Process Insights{reg_sign} software. Process sensor data and other data (e.g., fuel costs) are sent to the COMS where data are first filtered using a sensor validation model. Validated process data are then sent to a run-time model in which values for emissions and other process conditions are predicted. These predicted values and validated process data are then sent to the control/optimization run-time model that computes optimal process set points and routes them back to the process controller. COMS prototypes have been developed for several industrial boiler applications. Two example COMS will be discussed. First, a COMS for a 350,000 lb/hr steam boiler firing refinery gas, waste gas, hydrogen and residual liquid has demonstrated potential cost savings of $400,000 per year. Second, a potential annual savings of $$150,000 was estimated for a swing-load gas-and oil-fired power boiler that has a 200,000 lb/hr maximum steam rating. These cost savings resulted from a reduction in fuel usage,a long with an optimization of the fuel costs based on the prices of the various fuels. No emission limits were exceeded, and NO{sub x} emissions were actually reduced. The use of COMS for optimizing industrial boiler operation and fuel usage will provide both significant reductions in operating costs and keep boiler emissions within regulated limits. Operating cost savings will usually range from $$50,000 to $100,000 per year for each 100,000 lb/hr of steam produced from well-operated boilers. These savings will typically produce a return on investment for the COMS of 6 to 18 months.
