The FCCU is usually the most profitable unit in the refinery. Improving FCC yields and operating efficiency can literally turn a refinery loss into a profit. This paper discusses a systematic approach to optimizing FCCU operations. Sampling techniques for the riser, reactor, stripper and effluent line are outlined. These techniques help the refiner get a clear picture of the current yields and identify the potential benefits of new technologies for feed distribution, short contact time systems and catalyst oil separation equipment (i.e. closed cyclones). Methods for selecting the optimum FCC catalyst and operating conditions are discussed with the most common goal being to get the maximum number of barrels through the FCCU at the maximum possible severity. In order to accomplish this task, a refiner must develop a strategy to force the FCCU to consistently run up against several operating constraints simultaneously. A checklist of constraints and debottlenecking strategies is presented. Finally, some new technologies are introduced that will help refiners handle FCC feed metals more efficiently. These include the latest developments in magnetic separation technology (The MagnaCat[trademark] Process), and a new FCC feed additive that enhances catalyst activity, selectivities and bottoms cracking activity, especially in the presence of metals.
