Thermally sprayed alumina coatings with strongly improved wear and corrosion resistance

The authors` previous studies have shown that detonation gun sprayed alumina coatings have significantly higher abrasion wear resistance and corrosion resistance than corresponding plasma sprayed coatings. This is mainly due to a more homogeneous microstructure with low porosity and very high cohesion strength between the sprayed particles in the detonation gun sprayed (DGS) coatings. However, abrasion wear resistance and corrosion resistance of atmospheric plasma sprayed (APS) alumina coatings can be significantly improved with inorganic sealing treatments. Both aluminum phosphate sealed and unsealed alumina coatings deposited by APS were evaluated with microstructure, microhardness and phase structure. Abrasion wear resistance of the coatings was evaluated with rubber wheel abrasion and particle erosion wear test methods. In these wear tests corresponding DGS alumina coatings were used as reference materials. The abrasion wear resistance of aluminum phosphate sealed APS alumina coatings is significantly better than that of the unsealed coatings. Corrosion behavior of the coatings was tested with potentiodynamic anodic polarization measurements. These measurements showed that corrosion resistance of the aluminum phosphate sealed APS alumina coatings is several orders of magnitude higher than that of the corresponding unsealed coatings.
