Nondestructive evaluation of plasma sprayed coatings

A wide variety of plasma sprayed coatings are applied on different substrate materials of several types of industrial components. These coatings provide specific functional characteristics such as corrosion, erosion, thermal and wear resistance, and extending the useful service life. Although the application of these coatings is based on an understanding of the influence of plasma spray process parameters and conditions on both microstructure and properties, an understanding of the effect of defects in the coating and material properties of the coating on the service behavior of components is limited. Such an understanding is critical to improve the service behavior of the plasma sprayed deposits and to further extend the application of the plasma spray process. Consequently, the development and utilization of suitable nondestructive evaluation (NDE) techniques to quantitatively characterize defects and material properties of coatings is extremely desirable from both quality and process development standpoints. This presentation focuses on the need for quantitative NDE techniques and conventional qualitative techniques to determine integrity of the plasma sprayed components and will provide a critical review of NDE techniques currently available to characterize thermal spray coatings. These techniques will include ultrasound for bond strength evaluation, scanning acoustic microscopy for characterizing defects. Thermal techniques are perhaps the most advanced in the area of coating evaluation. Emerging quantitative NDE techniques, which can be potentially employed to develop acceptance criteria and inspection standards for plasma sprayed finished components, are presented. In this context, the use of NDE as a tool for predicting remaining usable service life and likely coating failure mechanism is also being presented.
