At the request of the US Department of Energy (DOE), a team from oak Ridge National Laboratory conducted a radiological survey of the former Associate Aircraft Tool and Manufacturing Company facility, Fairfield, Ohio. The survey was performed in July and September 1992. The purpose of the survey was to determine if the facility had become contaminated with residuals containing radioactive materials during the work performed under government contract from February to September, 1956. The survey included gamma scanning over a circumscribed area around and outside of the building, and gamma scanning over most accessible indoor floor surfaces as well as the collection of soil and other samples for radionuclide analyses. Roof trusses were beta-gamma scanned in locations where floor contamination was found. Results of the survey demonstrated radionuclide concentrations in indoor and outdoor samples, and radiation measurements over floor and overhead surfaces, in excess of the DOE Formerly Utilized Sites Remedial Action Program guidelines. Elevated uranium concentrations outdoors were limited to several small, isolated spots. Radiation measurements exceeded guidelines indoors over numerous spots and areas inside the building, mainly in the areas that had been used in the early government work.

Radiological survey was conducted at Building 23 (Department No. 40) at the former Chapman Valve Manufacturing Company, Indian Orchard, Massachusetts. The survey was performed in August 1991. The purpose of the survey was to determine whether the property was contaminated with radioactive residues, principally {sup 238}U, as a result of work done for the Atomic Energy Commission (AEC) during the 1940s. The survey included a gamma scan, a beta-gamma scan, and measurement of alpha activity; measurement of direct and removable alpha and beta-gamma levels; and the collection of soil, dust, debris, and smear samples for radionuclide analyses. Survey emphasis was on interior floors, walls, and overhead beams. Radionuclide analysis of soil, dust, and debris, and analysis of smear samples indicate that residual {sup 238}U attributable to former AEC-supported operations is present at this site. Elevated levels of radioactivity were particularly evident on the floors and walls in the western part of the central area of the building (grid blocks Al through A6). Concentrations of {sup 238}U in dust samples collected from overhead beams exceeded DOE guidelines in grid blocks Al through A14 and remained elevated in grid blocks A15 through A19. Dust on a movable overhead crane in grid block A23 was well above the guideline, probably because the crane had at some time been located further west. Some contamination was evident in grid blocks B1 through B5, but clutter and debris in this area prevented a thorough survey.

Green Manufacturing Initiative (GMI): The initiative provides a conduit between the university and industry to facilitate cooperative research programs of mutual interest to support green (sustainable) goals and efforts. In addition to the operational savings that greener practices can bring, emerging market demands and governmental regulations are making the move to sustainable manufacturing a necessity for success. The funding supports collaborative activities among universities such as the University of Michigan, Michigan State University and Purdue University and among 40 companies to enhance economic and workforce development and provide the potential of technology transfer. WMU participants in the GMI activities included 20 faculty, over 25 students and many staff from across the College of Engineering and Applied Sciences; the College of Arts and Sciences' departments of Chemistry, Physics, Biology and Geology; the College of Business; the Environmental Research Institute; and the Environmental Studies Program. Control technology assessment of hazardous-waste-disposal operations in chemicals manufacturing: in-depth survey report of San Juan Cement Company, Dorado, Puerto Rico, November 1981

A visit was made to the San Juan Cement Company, Dorado, Puerto Rico to evaluate control methods for a storage and delivery system for hazardous wastes used in a demonstration project as a supplemental fuel for cofiring a cement kiln. Analysis of the material during the visit revealed the presence of methylene chloride, carbon-tetrachloride, chloroform, acetone, hexane, ethanol, and ethyl acetate. Steel storage tanks were placed on an impermeable concrete slab surrounded by a sealed retaining wall. Steel piping with all welded joints carried the waste fuels from storage tanks to the kiln, where fuels were injected through a specially fabricated burner. Vapor emissions were suppressed by venting the displaced vapor through a recycle line. Exhaust gases from the kiln passed through a bag house type dust collector, and were vented to the atmosphere through a single stack. Half-mask air-purifying respirators were used when in the hazardous-waste storage/delivery area. Neoprene gloves were used when performing tasks with potential skin contact. Hard hats, safety glasses, and safety boots were all worn. The author concludes that the control methods used seemed effective in suppressing vapor emissions.

The program goal of the Ohio Advanced Energy Manufacturing Center (OAEMC) is to support advanced energy manufacturing and to create responsive manufacturing clusters that will support the production of advanced energy and energy-efficient products to help ensure the nation's energy and environmental security. This goal cuts across a number of existing industry segments critical to the nation's future. Many of the advanced energy businesses are starting to make the transition from technology development to commercial production. Historically, this transition from laboratory prototypes through initial production for early adopters to full production for mass markets has taken several years. Developing and implementing manufacturing technology to enable production at a price point the market will accept is a key step. Since these start-up operations are configured to advance the technology readiness of the core energy technology, they have neither the expertise nor the resources to address manufacturing readiness issues they encounter as the technology advances toward market entry. Given the economic realities of today's business environment, finding ways to accelerate this transition can make the difference between success and failure for a new product or business. The advanced energy industry touches a wide range of industry segments that are not accustomed to working together in complex supply chains to serve large markets such as automotive and construction. During its first three years, the Center has catalyzed the communication between companies and industry groups that serve the wide range of advanced energy markets. The Center has also found areas of common concern, and worked to help companies address these concerns on a segment or industry basis rather than having each company work to solve common problems individually. EWI worked with three industries through public-private partnerships to sew together disparate segments helping to promote overall industry health. To aid the overall advanced energy industry, EWI developed and launched an Ohio chapter of the non-profit Advanced Energy Economy. In this venture, Ohio joins with six other states including Colorado, Connecticut, Illinois, Maine, Massachusetts, New Hampshire, Rhode Island and Vermont to help promote technologies that deliver energy that is affordable, abundant and secure. In a more specific arena, EWI's advanced energy group collaborated with the EWI-run Nuclear Fabrication Consortium to promote the nuclear supply chain. Through this project EWI has helped bring the supply chain up to date for the upcoming period of construction, and assisted them in understanding the demands for the next generation of facilities now being designed. In a more targeted manner, EWI worked with 115 individual advanced energy companies that are attempting to bring new technology to market. First, these interactions helped EWI develop an awareness of issues common to companies in different advanced energy sectors. By identifying and addressing common issues, EWI helps companies bring technology to market sooner and at a lower cost. These visits also helped EWI develop a picture of industry capability. This helped EWI provide companies with contacts that can supply commercial solutions to their new product development challenges. By providing assistance in developing supply chain partnerships, EWI helped companies bring their technology to market faster and at a lower cost than they might have been able to do by themselves. Finally, at the most granular level EWI performed dedicated research and development on new manufacturing processes for advanced energy. During discussions with companies participating in advanced energy markets, several technology issues that cut across market segments were identified. To address some of these issues, three crosscutting technology development projects were initiated and completed with Center support. A walk through survey was conducted to assess control technology for hazardous wastes disposal operations at du Pont de Nemours and Company (SIC-2800), Deepwater, New Jersey in November 1981. Hazardous wastes generated at the facility were disposed of by incineration, wastewater and thermal treatment, and landfilling. Engineering controls for the incineration process and at the landfill were noted. At the landfill, water from a tank trailer was sprayed periodically to suppress dust generation. Vapor control devices, such as spot scrubbers, were used during transfer of organic wastes from trailers and drums to storage prior to incineration. Wastes were also recirculated to prevent build up of grit in the strainers. The company conducted area monitoring for nitrobenzene (98953) and amines at the landfill and personal monitoring for chloramines at the incinerator. Half mask dust respirators were worn by landfill operators. Operators who unloaded and emptied drums at the incinerator were required to wear face masks, rubber gloves, and boots. The author concludes that disposal of hazardous wastes at the facility is state of the art. An in depth survey is recommended.

The Robbins Company, of Attleboro, Massachusetts, a medium-sized jewelry manufacturing and plating company, installed a new wastewater treatment and metal recovery system, which forms a closed-loop, completed in February, 1988. The company now generates very small quantities of hazardous wastes non-contact cooling water from the annealing furnaces, and intends to complete it`s water conservation program by installing one or more chillers on the furnaces. Lighting consumes more than 20% of electricity generated in the United States. Solid state lighting relies upon either inorganic or organic light-emitting diodes (OLEDs). OLED devices because of their thinness, fast response, excellent color, and efficiency could become the technology of choice for future lighting applications, provided progress is made to increase power efficiency and device lifetime and to develop cost-effective manufacturing processes. As a first step in this process, Eastman Kodak Company has demonstrated an OLED device architecture having an efficacy over 50 lm/W that exceeds the specifications of DOE Energy Star Program Requirements for Solid State Lighting. The project included work designed to optimize an OLED device, based on a stacked-OLED structure, with performance parameters of: low voltage; improved light extraction efficiency; improved internal quantum efficiency; and acceptable lifetime. The stated goal for the end of the project was delivery of an OLED device architecture, suitable for development into successful commercial products, having over 50 lum/W power efficiency and 10,000 hours lifetime at 1000 cd/m{sup 2}. During the project, Kodak developed and tested a tandem hybrid IES device made with a fluorescent blue emitter, a phosphorescent yellow emitter, and a phosphorescent red emitter in a stacked structure. The challenge was to find low voltage materials that do not absorb excessive amounts of emitted light when the extraction enhancement structure is applied. Because an extraction enhancement structure forces the emitted light to travel several times through the OLED layers before it is emitted, it exacerbates the absorption loss. A variety of ETL and HTL materials was investigated for application in the low voltage SSL device structure. Several of the materials were found to successfully yield low operating device voltages without incurring excessive absorption loss when the extraction enhancement structure was applied. An internal extraction layer comprises two essential components: a light extraction element (LEE) that does the actual extraction of emitted light and a light coupling layer (LCL) that allows the emitted light to interact with the extraction element. Modeling results show that the optical index of the LCL needs to be high, preferably higher than that of the organic layers with an n value of {approx}1.8. In addition, since the OLED structure needs to be built on top of it the LCL needs to be physically and chemically benign. As the project concluded, our focus was on the tandem hybrid device, which proved to be the more efficient architecture. Cost-efficient device fabrication will provide the next challenges with this device architecture in order to allow this architecture to be commercialized.

The objective of this activity was to address the need for improved manufacturing tools for LEDs. Improvements include lower cost (both capital equipment cost reductions and cost-ofownership reductions), better automation and better yields. This activity addressed the LED lithography process. During R&D and low volume manufacturing, most LED companies use contact-printers. However, several industries have shown that these printers are incompatible with high volume manufacturing and the LED industry needs to evolve to projection steppers. The need for projection lithography tools for LED manufacturing is identified in the Solid State Lighting Manufacturing Roadmap Draft, June 2009. The Roadmap states that Projection tools are needed by 2011. This work will modify a stepper, originally designed for semiconductor manufacturing, for use in LED manufacturing. This work addresses improvements to yield, material handling, automation and throughput for LED manufacturing while reducing the capital equipment cost.

Chasing the Cambro-Ordovician Rose Run play into New York from neighboring Ohio and Pennsylvania, Buffalo-based Ardent Resources Inc. has acquired the first 3D seismic data from the Empire State and will soon be drilling an exploratory well based on its interpretations. The Rose Run play is fraught with the types of challenges that increasingly typify US domestic production. Comprised of heterolithic dolostones and sandstones in a subcrop belt beneath a regional unconformity (Knox unconformity), reservoir heterogeneity is associated with truncation and topography beneath the unconformity, faults, fractures and depositional features. Together, the seismic and well data have demonstrated that the structural and stratigraphic complexity that characterizes the Rose Run play in Ohio are present in New York. Furthermore, the 1 Matusik well demonstrated that significant porosity is present below the Knox unconformity. Some wells that tested gas, but were not completed, in the Cambrian are potential recompletion targets. Given the structural complexity associated with the Rose Run play, strategically chosen 3D seismic surveys can be a cost-effective technology for confidently identifying drilling targets.

The Photovoltaic Manufacturing Technology (PVMaT) project is a historic government/industry photovoltaic (PV) manufacturing R&D partnership composed of joint efforts between the federal government (through the US Department of Energy) and members of the US PV industry. The project`s ultimate goal is to ensure that the US industry retains and extends its world leadership role in the manufacture and commercial development of PV components and systems. PVMaT is designed to do this by helping the US PV industry improve manufacturing processes, accelerate manufacturing cost reductions for PV modules, improve commercial product performance, and lay the groundwork for a substantial scale-up of US-based PV manufacturing capacities. Phase 1 of the project, the problem identification phase, was completed in early 1991. Phase 2, the problem solution phase, which addresses process-specific problems of specific manufacturers, is now underway with an expected duration of 5 years. Phase 3 addresses R&D problems that are relatively common to a number of PV companies or the PV industry as a whole. These ``generic`` problem areas are being addressed through a teamed research approach.

18 years experience on UF{sub 6} handling at Japanese nuclear fuel manufacturer

In the spring of 1991, a leading nuclear fuel manufacturing company in Japan, celebrated its 18th anniversary. Since 1973, the company has produced over 5000 metric ton of ceramic grade UO{sub 2} powder to supply to Japanese fabricators, without major accident/incident and especially with a successful safety record on UF{sub 6} handling. The company`s 18 years experience on nuclear fuel manufacturing reveals that key factors for the safe handling of UF{sub 6} are (1) installing adequate facilities, equipped with safety devices, (2) providing UF{sub 6} handling manuals and executing them strictly, and (3) repeating on and off the job training for operators. In this paper, equipment and the operation mode for UF{sub 6} processing at their facility are discussed.

This report provides estimates on energy consumption in the manufacturing sector of the U.S. economy based on data from the Manufacturing Energy Consumption Survey. The sample used in this report represented about 250,000 of the largest manufacturing establishments which account for approximately 98 percent of U.S. economic output from manufacturing, and an expected similar proportion of manufacturing energy use. The amount of energy use was collected for all operations of each establishment surveyed. Highlights of the report include profiles for the four major energy-consuming industries (petroleum refining, chemical, paper, and primary metal industries), and an analysis of the effects of changes in the natural gas and electricity markets on the manufacturing sector. Seven appendices are included to provide detailed background information. 10 figs., 51 tabs.

Chimera states in networks of nonlocally coupled Hindmarsh-Rose neuron models

We have identified the occurrence of chimera states for various coupling schemes in networks of two-dimensional and three-dimensional Hindmarsh-Rose oscillators, which represent realistic models of neuronal ensembles. This result, together with recent studies on multiple chimera states in nonlocally coupled FitzHugh-Nagumo oscillators, provide strong evidence that the phenomenon of chimeras may indeed be relevant in neuroscience applications. Moreover, our work verifies the existence of chimera states in coupled bistable elements, whereas to date chimeras were known to arise in models possessing a single stable limit cycle. Finally, we have identified an interesting class of mixed oscillatory states, in which desynchronized neurons are uniformly interspersed among the remaining ones that are either stationary or oscillate in synchronized motion.

LiFeBATT has concentrated its recent testing and evaluation on the safety of its batteries. There appears to be a good margin of safety with respect to overheating of the cells and the cases being utilized for the batteries are specifically designed to dissipate any heat built up during charging. This aspect of LiFeBATT’s products will be even more fully investigated, and assuming ongoing positive results, it will become a major component of marketing efforts for the batteries. LiFeBATT has continued to receive prismatic 20 Amp hour cells from Taiwan. Further testing continues to indicate significant advantages over the previously available 15 Ah cells. Battery packs are being assembled with battery management systems in the Danville facility. Comprehensive tests are underway at Sandia National Laboratory to provide further documentation of the advantages of these 20 Ah cells. The company is pursuing its work with Hybrid Vehicles of Danville to critically evaluate the 20 Ah cells in a hybrid, armored vehicle being developed for military and security applications. Results have been even more encouraging than they were initially. LiFeBATT is expanding its work with several OEM customers to build a worldwide distribution network. These customers include a major automotive consulting group in the U.K., an Australian maker of luxury off-road campers, and a number of makers of E-bikes and scooters. LiFeBATT continues to explore the possibility of working with nations that are woefully short of infrastructure. Negotiations are underway with Siemens to jointly develop a system for using photovoltaic generation and battery storage to supply electricity to communities that are not currently served adequately. The IDA has continued to monitor the progress of LiFeBATT’s work to ensure that all funds are being expended wisely and that matching funds will be generated as promised. The company has also remained current on all obligations for repayment of an IDA loan and lease payments for space to the IDA. A commercial venture is being formed to utilize the LiFeBATT product for consumer use in enabling photovoltaic powered boat lifts. Field tests of the system have proven to be very effective and commercially promising. This venture is expected to result in significant sales within the next six months.

Beryllium Manufacturing Processes

This report is one of a number of reports that will be combined into a handbook on beryllium. Each report covers a specific topic. To-date, the following reports have been published: (1) Consolidation and Grades of Beryllium; (2) Mechanical Properties of Beryllium and the Factors Affecting these Properties; (3) Corrosion and Corrosion Protection of Beryllium; (4) Joining of Beryllium; (5) Atomic, Crystal, Elastic, Thermal, Nuclear, and other Properties of Beryllium; and (6) Beryllium Coating (Deposition) Processes and the Influence of Processing Parameters on Properties and Microstructure. The conventional method of using ingot-cast material is unsuitable for manufacturing a beryllium product. Beryllium is a highly reactive metal with a high melting point, making it susceptible to react with mold-wall materials forming beryllium compounds (BeO, etc.) that become entrapped in the solidified metal. In addition, the grain size is excessively large, being 50 to 100 {micro}m in diameter, while grain sizes of 15 {micro}m or less are required to meet acceptable strength and ductility requirements. Attempts at refining the as-cast-grain size have been unsuccessful. Because of the large grain size and limited slip systems, the casting will invariably crack during a hot-working step, which is an important step in the microstructural-refining process. The high reactivity of beryllium together with its high viscosity (even with substantial superheat) also makes it an unsuitable candidate for precision casting. In order to overcome these problems, alternative methods have been developed for the manufacturing of beryllium. The vast majority of these methods involve the use of beryllium powders. The powders are consolidated under pressure in vacuum at an elevated temperature to produce vacuum hot-pressed (VHP) blocks and vacuum hot-isostatic-pressed (HIP) forms and billets. The blocks (typically cylindrical), which are produced over a wide range of sizes (up to 183 cm dia. by 61 cm high), may be cut or machined into parts or be thermomechanically processed to develop the desired microstructure, properties, and shapes. Vacuum hot-isostatic pressing and cold-isostatic pressing (CIP) followed by sintering and possibly by a final HIP'ing (CIP/Sinter/HIP) are important in their use for the production of near net-shaped parts. For the same starting powder, a HIP'ed product will have less anisotropy than that obtained for a VHP'ed product. A schematic presentation illustrating the difference between VHP'ing and HIP'ing is shown in Figure I-1. The types of powders and the various beryllium grades produced from the consolidated powders and their ambient-temperature mechanical properties were presented in the consolidation report referred to above. Elevated-temperature properties and the effect of processing variables on mechanical properties are described in the mechanical properties report. Beryllium can also be deposited as coatings as well as freestanding forms. The microstructure, properties, and various methods used that are related to the deposition of beryllium are discussed in the report on beryllium coatings.

Advanced Manufacture of Reflectors

The main project objective has been to develop an advanced gravity sag method for molding large glass solar reflectors with either line or point focus, and with long or short focal length. The method involves taking standard sized squares of glass, 1.65 m x 1.65 m, and shaping them by gravity sag into precision steel molds. The method is designed for high volume manufacture when incorporated into a production line with separate pre-heating and cooling. The performance objectives for the self-supporting glass mirrors made by this project include mirror optical accuracy of 2 mrad root mean square (RMS), requiring surface slope errors <1 mrad rms, a target not met by current production of solar reflectors. Our objective also included development of new methods for rapidly shaping glass mirrors and coating them for higher reflectivity and soil resistance. Reflectivity of 95% for a glass mirror with anti-soil coating was targeted, compared to the present ~94% with no anti-soil coating. Our mirror cost objective is ~$20/m2 in 2020, a significant reduction compared to the present ~$35/m2 for solar trough mirrors produced for trough solar plants. During the first year a custom batch furnace was built to develop the method with high power radiative heating to simulate transfer of glass into a hot slumping zone in a production line. To preserve the original high polish of the float glass on both front and back surfaces, as required for a second surface mirror, the mold surface is machined to the required shape as grooves which intersect the glass at cusps, reducing the mold contact area to significantly less than 1%. The mold surface is gold-plated to reflect thermal radiation. Optical metrology of glass replicas made with the system has been carried out with a novel, custom-built test system. This test provides collimated, vertically-oriented parallel beams from a linear array of co-aligned lasers translated in a perpendicular direction across the reflector. Deviations of each reflected beam from the paraboloid focus give a direct measure of surface slope error. Key findings • A gravity sag method for large (2.5 m2) second surface glass solar reflectors has been developed and demonstrated to a uniquely high level of accuracy. Mirror surface slope accuracy of 0.65 mrad in one dimension, 0.85 mrad in 2 dimensions (point focus) has been demonstrated by commercial partner REhnu using this process. This accuracy exceeds by a factor of two current solar reflector accuracy. Our replicas meet the Sunshot accuracy objective of 2 mrad optical, which requires better than 1 mrad rms slope error. • Point-focus as well as line-focus mirrors have been demonstrated at 1.65 m x 1.65 m square – a unique capability. • The new process using simple molds is economical. The molds for the 1.65 m square reflectors are bent and machined steel plates on a counter-weighted flotation support. To minimize thermal coupling by radiative heat transfer, the mold surface is grooved and gilded. The molds are simple to manufacture, and have minimal thermal stresses and distortion in use. Lapping and bending techniques have been developed to obtain better than 1 mrad rms surface mold accuracy. Float glass is sagged into the molds by rapid radiative heating, using a custom high power (350 kW) furnace. The method of manufacture is well suited for small as well as large volume production, and as it requires little capital investment and no high technology, it could be used anywhere in the world to make solar concentrating reflectors. • A novel slope metrology method for full 1.65 aperture has been demonstrated, with 25 mm resolution across the face of the replicas. The method is null and therefore inherently accurate: it can easily be reproduced without high-tech equipment and does not need sophisticated calibration. We find by cross calibration with reference trough reflectors from RioGlass that our null-test laser system yields a measurement accuracy better than 0.4 mrad rms slope error. The Automation & Robotics Research Institute (ARRI) and the Texas Engineering Extension Service (TEEX) were funded by the U.S. Department of Energy to determine the feasibility of a regional industrial technology institute to be located at the Superconducting Super Collider (SSC) Central Facility in Waxahachie, Texas. In response to this opportunity, ARRI and TEEX teamed with the DOE Kansas City Plant (managed by Allied Signal, Inc.), Los Alamos National Laboratory (managed by the University of California), Vought Aircraft Company, National Center for Manufacturing Sciences (NCMS), SSC Laboratory, KPMG Peat Marwick, Dallas County Community College, Navarro Community College, Texas Department of Commerce (TDOC), Texas Manufacturing Assistance Center (TMAC), Oklahoma Center for the Advancement of Science and Technology, Arkansas Science and Technology Authority, Louisiana Productivity Center, and the NASA Mid-Continent Technology Transfer Center (MCTTC) to develop a series of options, perform the feasibility analysis and secure industrial reviews of the selected concepts. The final report for this study is presented in three sections: Executive Summary, Business Plan, and Technical Plan. The results from the analysis of the proposed concept support the recommendation of creating a regional technology alliance formed by the states of Texas, New Mexico, Oklahoma, Arkansas and Louisiana through the conversion of the SSC Central facility into a Manufacturing Technology Deployment Center (MTDC).

This report highlights the results of a comprehensive analysis of investment decisions regarding energy-efficiency measures at small and medium-sized manufacturing plants. The analysis is based on the experiences of companies participating in the DOE Industrial Assessment Center (IAC) program. The IAC program is a network of university-based centers that provides energy and waste assessments to small and medium-sized manufacturing plants. The purposes of this report are to do the following: (1) Examine what the data collected reveal about patterns of implementation of recommended energy- efficiency measures, (2) Evaluate how various factors, such as the type of industry, the characteristics of the manufacturing plants, or the cost of the measures, appear to effect implementation rates, (3) Examine reasons why recommended energy-saving measures are accepted or rejected.

Electromagnetic compatibility in semiconductor manufacturing

Electromagnetic Interference (EMI) causes problems in semiconductor manufacturing facilities that range from nuisances to major disruptions of production. In many instances, these issues are addressed in a reactionary rather than proactive manner by individuals who do not have the experience or the equipment necessary to combat EMI problems in a timely, cost effective manner. This approach leads to expensive retrofits, reduced equipment availability, long recovery times, and in some cases, line yield impacts. The goal of electromagnetic compatibility (EMC) in semiconductor manufacturing is to ensure that semiconductor process, metrology, and support equipment operate as intended without being affected by electromagnetic disturbances either transmitted through air (radiated interference), or transferred into the equipment via a conductive media (conducted interference). Rather than being neglected until serious issues arise, EMC should be considered in the early stages of facility design, in order to gain the most benefit at the lowest cost.

The third annual survey of global energy companies measures companies' financial performance using four metrics: asset worth, revenues, profits and return on invested capital. The following industry segments were analysed: coal and consumable fuel companies; diversified utilities; exploration and production; electric utilities; gas utilities; integrated oil and gas companies; refining and marketing; independent power producers and storage and transfer companies. Integrated oil and gas companies (IOGs) captured nine out of the top ten spots while IPPS struggled in 2005 as the sector on a whole lost money. The exploration and production segment showed financial stability while gas utilities saw their financials climb. The Exxon Mobile Corp. continued its reign of the number one spot.

To develop a practical inline inspection that could be used in combination with automated composite material placement equipment to economically manufacture high performance and reliable carbon composite wind turbine blade spar caps. The approach technical feasibility and cost benefit will be assessed to provide a solid basis for further development and implementation in the wind turbine industry. Testing of the 3M Company ACCR Conductor

The 3M Company has developed a high-temperature low-sag conductor referred to as Aluminum- Conductor Composite-Reinforced or ACCR. The conductor uses an aluminum metal matrix material to replace the steel in conventional conductors so the core has a lower density and higher conductivity. The objective of this work is to accelerate the commercial acceptance by electric utilities of these new conductor designs by testing four representative conductor classes in controlled conditions. Overhead transmission lines use bare aluminum conductor strands wrapped around a steel core strands to transmit electricity. The typical cable is referred to as aluminum-conductor steel-reinforced (ACSR). The outer strands are aluminum, chosen for its conductivity, low weight, and low cost. The center strand is of steel for the strength required to support the weight without stretching the aluminum due to its ductility. The power density of a transmission corridor has been directly increased by increasing the voltage level. Transmission voltages have increased from 115-kV to 765- kV over the past 80 years. In the United States, further increasing the voltage level is not feasible at this point in time, so in order to further increase the power density of a transmission corridor, conductor designs that increase the current carrying capability have been examined. One of the key limiting factors in the design of a transmission line is the conductor sag which determines the clearance of the conductor above ground or underlying structures needed for electrical safety. Increasing the current carrying capability of a conductor increases the joule heating in the conductor which increases the conductor sag. A conductor designed for high-temperature and lowsag operation requires an engineered modification of the conductor materials. To make an advanced cable, the 3M Company solution has been the development of a composite conductor consisting of Nextel ceramic fibers to replace the steel core and an aluminum-zirconium alloy to improve the outer strands. The result is a cable that can carry more current than steelaluminum lines without sagging as much at higher temperatures. A unique facility called the Powerline Conductor Accelerated Testing (PCAT) Facility was built at ORNL for testing overhead conductors. The PCAT has been uniquely designed for testing overhead bare transmission line conductors at high currents and temperatures after they have been installed and tensioned to the manufacturer's specifications. The ability to operate a transmission line conductor in this manner does not exist elsewhere in the United States. Four classes of ACCR cable designed by 3M have been successfully test at ORNL – small, medium, large and small/compact. Based on these and other manufacturer tests, the 3M Company has successfully introduced the ACCR into the commercial market and has completed over twenty installations for utility companies.

A preliminary study of the manufacture of Anthraquinone dyes and pigments was conducted to determine if process waste streams might contain hazardous material. The study first identifies the dyes and pigments that belong to this segment of the industry, the amounts produced and the known U.S. producers. The chemistry of these dyes and pigments is discussed as well as the overall production process and waste treatment practices. Several waste streams that could contain hazardous material are identified and seven companies that produce representative dyes and pigments are recommended for a sampling program to confirm the composition and amounts of these waste streams.

The PMI Food Equipment Group began manufacturing circular slicer knives for its commercial Hobart line of slicers in the early 1930s. The company manufacturers the only cast knife in the food industry. The cast knives offer superior edge retention and overall corrosion resistance. The slicer knives are cast in PMI`s foundry. The casting process sometimes produces shrinkage voids or gas bubbles in the knife blank. Surface discontinuities often do not appear until rough cutting or final machining, i.e., after several hours of value-added manufacturing. Knife blanks with these discontinuities were scrapped and sent back to the foundry for remelting. To scrap the knives at that point meant the cost for casting plus the value-added machining added up to a considerable amount. Weld repair allows the recovery of casting and machining expenses equal to a significant percentage of the total manufacturing cost of slicer knives. Repair costs include welding, grinding, shipping, surface finishing and material handling. Other good applications for this GMAW-P process include repair of jet engine components, rotating process industry equipment, and hardfacing of cutting tools and dies. In addition, dissimilar metals and any material that is heat treated to develop its properties such as precision investment castings are excellent applications. The low resultant distortion, elimination of postweld heat treatment and non-line-of-site welding capability solves thin wall, limited access and precision machined component repair challenges.

The development of advanced filtration media for advanced fossil-fueled power generating systems is a critical step in meeting the performance and emissions requirements for these systems. While porous metal and ceramic candle-filters have been available for some time, the next generation of filters will include ceramic-matrix composites (CMCs), intermetallic alloys, and alternate filter geometries. The goal of this effort was to perform a cursory review of the manufacturing processes used by 5 companies developing advanced filters from the perspective of process repeatability and the ability for their processes to be scale-up to production volumes. It was found that all of the filter manufacturers had a solid understanding of the product development path. Given that these filters are largely developmental, significant additional work is necessary to understand the process-performance relationships and projecting manufacturing costs. While each organization had specific needs, some common among all of the filter manufacturers were access to performance testing of the filters to aide process/product development, a better understanding of the stresses the filters will see in service for use in structural design of the components, and a strong process sensitivity study to allow optimization of processing.

The technology for capping a blowing well has not changed during the last 50 years. Still, operators are finding new ways of using well control companies' expertise to help avoid potentially disastrous situations. This trend is especially critical given the current environmentally sensitive and cost-cutting times facing the oil industry. While regulatory agencies world-wide continue to hinder well control efforts during an offshore event, well control companies are focusing on technologies to make their job easier. Some of the most exciting are the hydraulic jet cutter, which gained fame in Kuwait, and electromagnetic ranging for drilling more accurate relief wells. With the number of subsea wells increasing, subsea intervention is a major target for future innovations. Well control companies are experiencing a change in their role to the offshore oil industry. Well control professionals discuss this expanded responsibility as well as other aspects of offshore blowouts including regulatory hindrances, subsea intervention and future technologies.

Honeywell Federal Manufacturing & Technologies (FM&T) provides complete microcircuit capabilities from design layout through manufacturing and final electrical testing. Manufacturing and testing capabilities include design layout, electrical and mechanical computer simulation and modeling, circuit analysis, component analysis, network fabrication, microelectronic assembly, electrical tester design, electrical testing, materials analysis, and environmental evaluation. This document provides manufacturing guidelines for multichip module-ceramic (MCM-C) microcircuits. Figure 1 illustrates an example MCM-C configuration with the parts and processes that are available. The MCM-C technology is used to manufacture microcircuits for electronic systems that require increased performance, reduced volume, and higher density that cannot be achieved by the standard hybrid microcircuit or printed wiring board technologies. The guidelines focus on the manufacturability issues that must be considered for low-temperature cofired ceramic (LTCC) network fabrication and MCM assembly and the impact that process capabilities have on the overall MCM design layout and product yield. Prerequisites that are necessary to initiate the MCM design layout include electrical, mechanical, and environmental requirements. Customer design data can be accepted in many standard electronic file formats. Other requirements include schedule, quantity, cost, classification, and quality level. Design considerations include electrical, network, packaging, and producibility; and deliverables include finished product, drawings, documentation, and electronic files.

Progress of the Photovoltaic Technology Incubator Project Towards an Enhanced U.S. Manufacturing Base: Preprint

In this paper, we report on the major accomplishments of the U.S. Department of Energy's (DOE) Solar Energy Technologies Program (SETP) Photovoltaic (PV) Technology Incubator project. The Incubator project facilitates a company's transition from developing a solar cell or PV module prototype to pilot- and large-scale U.S. manufacturing. The project targets small businesses that have demonstrated proof-of-concept devices or processes in the laboratory. Their success supports U.S. Secretary of Energy Steven Chu's SunShot Initiative, which seeks to achieve PV technologies that are cost-competitive without subsidies at large scale with fossil-based energy sources by the end of this decade. The Incubator Project has enhanced U.S. PV manufacturing capacity and created more than 1200 clean energy jobs, resulting in an increase in American economic competitiveness. The investment raised to date by these PV Incubator companies as a result of DOE's $ 59 million investment totals nearly $ 1.3 billion.

Advanced Blade Manufacturing Project - Final Report

The original scope of the project was to research improvements to the processes and materials used in the manufacture of wood-epoxy blades, conduct tests to qualify any new material or processes for use in blade design and subsequently build and test six blades using the improved processes and materials. In particular, ABM was interested in reducing blade cost and improving quality. In addition, ABM needed to find a replacement material for the mature Douglas fir used in the manufacturing process. The use of mature Douglas fir is commercially unacceptable because of its limited supply and environmental concerns associated with the use of mature timber. Unfortunately, the bankruptcy of FloWind in June 1997 and a dramatic reduction in AWT sales made it impossible for ABM to complete the full scope of work. However, sufficient research and testing were completed to identify several promising changes in the blade manufacturing process and develop a preliminary design incorporating these changes.

This report examines the cost-effective manufacture of dendritic-web-based photovoltaic modules. It explains how process changes can increase production and reduce manufacturing costs. Long-range benefits of these improved processes are also discussed. Problems are identified that could impede increasing production and reducing costs; approaches to solve these problems are presented. These approaches involve web growth throughput, cell efficiency, process yield, silicon use, process control, automation, and module efficiency. Also discussed are the benefits of bifacial module design, unique to the dendritic web process.

This report provides background information to the report Energy Company Competitiveness: Little to Do With Subsidies (DOE 1994). The main body of this publication consists of data uncovered during the course of research on this DOE report. This data pertains to major government energy policies in each country studied. This report also provides a summary of the DOE report. In October 1993, the Office of Energy Intelligence, US Department of Energy (formerly the Office of Foreign Intelligence), requested that Pacific Northwest Laboratory prepare a report addressing policies and actions used by foreign governments to enhance the competitiveness of their energy firms. Pacific Northwest Laboratory prepared the report Energy Company Competitiveness Little to Do With Subsidies (DOE 1994), which provided the analysis requested by DOE. An appendix was also prepared, which provided extensive background documentation to the analysis. Because of the length of the appendix, Pacific Northwest Laboratory decided to publish this information separately, as contained in this report.

Manufacturing improvements in the Photovoltaic Manufacturing Technology (PVMaT) Project

The Photovoltaic Manufacturing Technology Project (PVMaT) is a government/industry research and development (R and D) partnership between the US federal government (through the US Department of Energy [DOE]) and members of the US PV industry. The goals of PVMaT are to help the US PV industry improve module manufacturing processes and equipment; accelerate manufacturing cost reductions for PV modules, balance-of-systems components, and integrated systems; increase commercial product performance and reliability; and enhance the investment opportunities for substantial scale-ups of US-based PV manufacturing plant capacities. The approach for PVMaT has been to cost-share risk taking by industry as it explores new manufacturing options and ideas for improved PV modules and other components, advances system and product integration, and develops new system designs, all of which will lead to overall reduced system life-cycle costs for reliable PV end products. The PVMaT Phase 4A module manufac turing R and D projects are just being completed, and initial results for the work directed primarily to module manufacture are reported in this paper. Fourteen new Phase 5A subcontracts have also just been awarded, and planned R and D areas for the ten focused on module manufacture are described. Finally, government funding, subcontractor cost-sharing, and a comparison of the relative efforts by PV technology throughout the PVMaT project are presented.

Flow battery energy storage systems can support renewable energy generation and increase energy efficiency. But, presently, the costs of flow battery energy storage systems can be a significant barrier for large-scale market penetration. For cost- effective systems to be produced, it is critical to optimize the selection of materials and components simultaneously with the adherence to requirements and manufacturing processes to allow these batteries and their manufacturers to succeed in the market by reducing costs to consumers. This report analyzes performance, safety, and testing requirements derived from applicable regulations as well as commercial and military standards that would apply to a flow battery energy storage system. System components of a zinc-bromine flow battery energy storage system, including the batteries, inverters, and control and monitoring system, are discussed relative to manufacturing. The issues addressed include costs and component availability and lead times. A service and support model including setup, maintenance and transportation is outlined, along with a description of the safety-related features of the example flow battery energy storage system to promote regulatory and environmental, safety, and health compliance in anticipation of scale manufacturing.
