    This Oak Ridge National Laboratory (ORNL) Manufacturing Development Facility (MDF) technical collaboration project was conducted in two phases as a CRADA with Local Motors Inc. Phase 1 was previously reported as Advanced Manufacturing of Complex Cyber Mechanical Devices through Community Engagement and Micro-manufacturing and demonstrated the integration of components onto a prototype body part for a vehicle. Phase 2 was reported as Utility of Big Area Additive Manufacturing (BAAM) for the Rapid Manufacture of Customized Electric Vehicles and demonstrated the high profile live printing of an all-electric vehicle using ONRL s Big Area Additive Manufacturing (BAAM) technology. This demonstration generated considerable national attention and successfully demonstrated the capabilities of the BAAM system as developed by ORNL and Cincinnati, Inc. and the feasibility of additive manufacturing of a full scale electric vehicle as envisioned by the CRADA partner Local Motors, Inc.

    Section 216(a) of the Federal Power Act, as amended by the Energy Policy Act of 2005, directs the U.S. Department of Energy (DOE) to conduct a study every three years on electric transmission congestion and constraints within the Eastern and Western Interconnections. The American Reinvestment and Recovery Act of 2009 (Recovery Act) further directed the Secretary to include in the 2009 Congestion Study an analysis of significant potential sources of renewable energy that are constrained by lack of adequate transmission capacity. Based on this study, and comments concerning it from states and other stakeholders, the Secretary of Energy may designate any geographic area experiencing electric transmission capacity constraints or congestion as a national interest electric transmission corridor (National Corridor).

    Sandia National Laboratories performs R and D in structural dynamics and vibration suppression for precision applications in weapon systems, space, underwater, transportation and civil structures. Over the last decade these efforts have expanded into the areas of active vibration control and ``smart`` structures and material systems. In addition, Sandia has focused major resources towards technology to support weapon product development and agile manufacturing capability for defense and industrial applications. This paper will briefly describe the structural dynamics modeling and verification process currently in place at Sandia that supports vibration control and some specific applications of these techniques to manufacturing in the areas of lithography, machine tools and flexible robotics.

    Navistar with the Department of Energy’s assistance undertook this effort to achieve the project objectives as listed in the next section. A wholly owned subsidiary of Navistar, Workhorse Sales Corporation was the original grant awardee and upon their discontinuation as a standalone business entity, Navistar assumed the role of principal investigator. The intent of the effort, as part of the American Recovery and Reinvestment Act (ARRA) was to produce zero emission vehicles that could meet the needs of the marketplace while reducing carbon emissions to zero. This effort was predicated upon the assumption that concurrent development activities in the lithium ion battery industry investigations would significantly increase their production volumes thus leading to substantial reductions in their manufacturing costs. As a result of this development effort much was learned about the overall system compatibility between the electric motor, battery pack, and charging capabilities. The original system was significantly revised and improved during the execution of this development effort. The overall approach that was chosen was to utilize a British zero emissions, class 2 truck that had been developed for their market, homologate it and modify it to meet the product requirements as specified in the grant details. All of these specific goals were achieved. During the course of marketing and selling the product valuable information was obtained as relates to customer expectations, price points, and product performance expectations, specifically those customer expectations about range requirements in urban delivery situations. While the grant requirements specified a range of 100 miles on a single charge, actual customer usage logs indicate a range of 40 miles or less is typical for their applications. The price point, primarily due to battery pack costs, was significantly higher than the mass market could bear. From Navistar’s and the overall industry’s perspective

    With funding from the U.S. Department of Energy’s Vehicle Technologies Office, the National Renewable Energy Laboratory (NREL) conducts real-world performance evaluations of advanced medium- and heavy-duty fleet vehicles. Evaluation results can help vehicle manufacturers fine-tune their designs and assist fleet managers in selecting fuel-efficient, low-emission vehicles that meet their economic and operational goals. In 2011, NREL launched a large-scale performance evaluation of medium-duty electric vehicles. With support from vehicle manufacturers Smith and Navistar, NREL research focused on characterizing vehicle operation and drive cycles for electric delivery vehicles operating in commercial service across the nation.

    The electrical conductivity is key to the performance of thermal battery cathodes. In this work we present the effects of manufacturing and processing conditions on the electrical conductivity of Li/FeS2 thermal battery cathodes. Finite element simulations were used to compute the conductivity of three-dimensional microcomputed tomography cathode microstructures and compare results to experimental impedance spectroscopy measurements. A regression analysis reveals a predictive relationship between composition, processing conditions, and electrical conductivity; a trend which is largely erased after thermally-induced deformation. Moreover, the trend applies to both experimental and simulation results, although is not as apparent in simulations.     Currently, total electricity consumption of furnaces is unregulated, tested at laboratory conditions using the DOE test procedure, and is reported in the GAMA directory as varying from 76 kWh/year to 1,953 kWh/year. Furnace blowers account for about 80percent of the total furnace electricity consumption and are primarily used to distribute warm air throughout the home during furnace operation as well as distribute cold air during air conditioning operation. Yet the furnace test procedure does not provide a means to calculate the electricity consumption during cooling operation or standby, which account for a large fraction of the total electricity consumption. Furthermore, blower electricity consumption is strongly affected by static pressure. Field data shows that static pressure in the house distribution ducts varies widely and that the static pressure used in the test procedure as well as the calculated fan power is not representative of actual field installations. Therefore, accurate determination of the blower electricity consumption is important to address electricity consumption of furnaces and air conditioners. This paper compares the potential regional and national energy savings of two-stage brushless permanent magnet (BPM) blower motors (the blower design option with the most potential savings that is currently available in the market) to single-stage permanent split capacitor (PSC) blower motors (the most common blower design option). Computer models were used to generate the heating and cooling loads for typical homes in 16 different climates which represent houses throughout the United States. The results show that the potential savings of using BPM motors vary by region and house characteristics, and are very strongly tied to improving house distribution ducts. Savings decrease dramatically with increased duct pressure. Cold climate locations will see savings even in the high static pressure duct situations, while warm climate locations will see less

    The past decade’s record of growth in the photovoltaic manufacturing industry indicates that global investment in manufacturing capacity for photovoltaic modules tends to increase in proportion to the size of the industry. The slope of this proportionality determines how fast the industry will grow in the future. Two key parameters determine this slope. One is the annual global investment in manufacturing capacity normalized to the manufacturing capacity for the previous year (capacity-normalized capital investment rate, CapIR, units $/W). The other is how much capital investment is required for each watt of annual manufacturing capacity, normalized to the service life of the assets (capacity-normalized capital demand rate, CapDR, units $/W). If these two parameters remain unchanged from the values they have held for the past few years, global manufacturing capacity will peak in the next few years and then decline. However, it only takes a small improvement in CapIR to ensure future growth in photovoltaics. Any accompanying improvement in CapDR will accelerate that growth.

    This paper describes a material selection and validation process proven to be successful for manufacturing high-reliability long-life product. The National Secure Manufacturing Center business unit of the Kansas City Plant (herein called KCP) designs and manufactures complex electrical and mechanical components used in extreme environments. The material manufacturing heritage is founded in the systems design to manufacturing practices that support the U.S. Department of Energy’s National Nuclear Security Administration (DOE/NNSA). Material Engineers at KCP work with the systems designers to recommend materials, develop test methods, perform analytical analysis of test data, define cradle to grave needs, present final selection and fielding. The KCP material engineers typically will maintain cost control by utilizing commercial products when possible, but have the resources and to develop and produce unique formulations as necessary. This approach is currently being used to mature technologies to manufacture materials with improved characteristics using nano-composite filler materials that will enhance system design and production. For some products the engineers plan and carry out science-based life-cycle material surveillance processes. Recent examples of the approach include refurbished manufacturing of the high voltage power supplies for cockpit displays in operational aircraft; dry film lubricant application to improve bearing life for guided munitions gyroscope gimbals, ceramic substrate design for electrical circuit manufacturing, and tailored polymeric materials for various systems. The following examples show evidence of KCP concurrent design-to-manufacturing techniques used to achieve system solutions that satisfy or exceed demanding requirements.

About one-quarter of manufacturing energy is used as feedstocks and raw material inputs that are converted into nonenergy products; the remainder is used for its energy content. During 1988, the most recent year for which data are available, manufacturers consumed 15.5 quadrillion British thermal units (Btu) of energy to produce heat and power and to generate electricity. The manufacturing sector also has widespread capabilities to switch from one fuel to another for either economic or emergency reasons. There are numerous ways to define fuel switching. For the purposes of the Manufacturing Energy Consumption Survey (MECS), fuel switching is defined as the capability to substitute one energy source for another within 30 days with no significant modifications to the fuel-consuming equipment, while keeping production constant. Fuel-switching capability allows manufacturers substantial flexibility in choosing their mix of energy sources. The consumption of a given energy source can be maximized if all possible switching into that energy source takes place. The estimates in this report are based on data collected on the 1988 Manufacturing Energy Consumption Survey (MECS), Forms 846 (A through C). The EIA conducts this national sample survey of manufacturing energy consumption on a triennial basis. The MECS is the only comprehensive source of national-level data on energy-related information for the manufacturing industries. The MECS was first conducted in 1986 to collect data for 1985. This report presents information on the fuel-switching capabilities of manufacturers in 1988. This report is the second of a series based on the 1988 MECS. 8 figs., 31 tabs.

    The U.S. Department of Energy (DOE) and the U.S. Council for Automotive Research (composed of automakers Ford, General Motors, and Chrysler) announced in January 2002 a new cooperative research effort. Known as FreedomCAR (derived from 'Freedom' and 'Cooperative Automotive Research'), it represents DOE's commitment to developing public/private partnerships to fund high-risk, high-payoff research into advanced automotive technologies. Efficient fuel cell technology, which uses hydrogen to power automobiles without air pollution, is a very promising pathway to achieve the ultimate vision. The new partnership replaces and builds upon the Partnership for a New Generation of Vehicles initiative that ran from 1993 through 2001. The Oak Ridge National Laboratory's (ORNL's) Advanced Power Electronics and Electric Machines (APEEM) subprogram within the Vehicle Technologies Program provides support and guidance for many cutting-edge automotive technologies now under development. Research is focused on understanding and improving the way the various new components of tomorrow's automobiles will function as a unified system to improve fuel efficiency. In supporting the development of advanced vehicle propulsion systems, the APEEM effort has enabled the development of technologies that will significantly improve efficiency, costs, and fuel economy. The APEEM subprogram supports the efforts of the FreedomCAR and Fuel Partnership through a three-phase approach intended to: (1) identify overall propulsion and vehicle-related needs by analyzing programmatic goals and reviewing industry's recommendations and requirements and then develop the appropriate technical targets for systems, subsystems, and component research and development activities; (2) develop and validate individual subsystems and components, including electric motors and power electronics; and (3) determine how well the components and subsystems work together in a vehicle environment or as a complete propulsion

    Article 690, Solar Photovoltaic Power Systems, has been in the National Electrical Code (NEC) since 1984. An NFPA-appointed Task Group for Article 690 proposed changes to Article 690 for both the 1996 and 1999 codes. The Task Group, supported by more than 50 professionals from throughout the photovoltaic (PV) industry, met seven times during the 1999 code cycle to integrate the needs of the industry with the needs of electrical inspectors and end users to ensure the safety of PV systems. The Task Group proposed 57 changes to Article 690, and all the changes were accepted in the review process. The performance and cost of PV installations were always a consideration as these changes were formed but safety was the number-one priority. All of the proposals were well substantiated and coordinated throughout the PV industry and with representatives of Underwriters Laboratories, Inc (UL). The most significant changes that were made in Article 690 for the 1999 NEC along with some of the rationale are discussed in the remainder of this article.

This will require attaining weight, volume, and cost targets for the power electronics and electrical machines subsystems of the traction drive system. Areas of development include these: (1) novel traction motor designs that result in increased power density and lower cost; (2) inverter technologies involving new topologies to achieve higher efficiency and the ability to accommodate higher-temperature environments; (3) converter concepts that employ means of reducing the component count and integrating functionality to decrease size, weight, and cost; (4) more effective thermal control and packaging technologies; and (5) integrated motor/inverter concepts. The Oak Ridge National Laboratory's (ORNL's) Power Electronics and Electric Machinery Research Center conducts fundamental research, evaluates hardware, and assists in the technical direction of the DOE Vehicle Technologies Program, APEEM subprogram. In this role, ORNL serves on the FreedomCAR Electrical and Electronics Technical Team, evaluates proposals for DOE, and lends its technological expertise to the direction of projects and evaluation of developing technologies.
