    2006-10-31

A Clean Coal Diesel project was undertaken to demonstrate a new Clean Coal Technology that offers technical, economic and environmental advantages over conventional power generating methods. This innovative technology (developed to the prototype stage in an earlier DOE project completed in 1992) enables utilization of pre-processed clean coal fuel in large-bore, medium-speed, diesel engines. The diesel engines are conventional modern engines in many respects, except they are specially fitted with hardened parts to be compatible with the traces of abrasive ash in the coal-slurry fuel. Industrial and Municipal power generating applications in the 10 to 100 megawatt size range are the target applications. There are hundreds of such reciprocating engine power-plants operating throughout the world today on natural gas and/or heavy fuel oil.

In 1998, light trucks accounted for over 48% of new vehicle sales in the U.S. and well over half the new Light Duty vehicle fuel consumption. The Light Truck Clean Diesel (LTCD) program seeks to introduce large numbers of advanced technology diesel engines in light-duty trucks that would improve their fuel economy (mpg) by at least 50% and reduce our nation's dependence on foreign oil. Incorporating diesel engines in this application represents a high-risk technical and economic challenge. To meet the challenge, a government-industry partnership (Department of Energy, diesel engine manufacturers, and the automotive original equipment manufacturers) is applying joint resources to meet specific goals that will provide benefits to the nation. [1] Caterpillar initially teamed with Ford Motor Company on a 5 year program (1997-2002) to develop prototype vehicles that demonstrate a 50% fuel economy improvement over the current 1997 gasoline powered light truck vehicle in this class while complying with EPA's Tier II emissions regulations. The light truck vehicle selected for the demonstration is a 1999 Ford F150 SuperCab. To meet the goals of the program, the 4.6 L V-8 gasoline engine in this vehicle will be replaced by an advanced compression ignition direct injection (CIDI) engine. Key elements of the Caterpillar LTCD program plan to develop the advanced CIDI engine are presented in this paper.

  16. Clean Diesel Component Improvement Program

    SciTech Connect (OSTI)

    2005-06-30

The research conducted in this program significantly increased the knowledge and understanding in the fields of plasma physics and chemistry in diesel exhaust, the performance and characteristics of multifunctional catalysts in diesel exhaust, and the complexities of controlling a combination of such systems to remove NOx. Initially this program was designed to use an in-line plasma system (know as a plasma assisted catalyst system or PAC) to convert NO {yields} NO{sub 2}, a more catalytically active form of nitrogen oxides, and to crack hydrocarbons (diesel fuel in particular) into active species. The NO{sub 2} and the cracked hydrocarbons were then flowed over an in-line ceramic NOx catalyst that removed NO{sub 2} from the diesel exhaust. Even though the PAC system performed well technically and was able to remove over 95% of NOx from diesel exhaust the plasma component proved not to be practical or commercially feasible. The lack of practical and commercial viability was due to high unit costs and lack of robustness. The plasma system and its function was replaced in the NOx removal process by a cracking reforming catalyst that converted diesel fuel to a highly active reductant for NOx over a downstream ceramic NOx catalyst. This system was designated the ceramic catalyst system (CCS). It was also determined that NO conversion to NO{sub 2} was not required to achieve high levels of NOx reduction over ceramic NOx catalyst if that catalyst was properly formulated and the cracking reforming produced a reductant optimized for that NOx catalyst formulation. This system has demonstrated 92% NOx reduction in a diesel exhaust slipstream and 65% NOx reduction from the full exhaust of a 165 hp diesel engine using the FTP cycle. Although this system needs additional development to be commercial, it is simple, cost effective (does not use precious metals), sulfur tolerant, operates at high space velocities, does not require a second fluid be supplied as a reductant, has low

Hi-Z Technology, Inc. (Hi-Z) is currently developing four different auxiliary generator designs that are used to convert a portion (5 to 20%) of the waste heat from vehicle engines exhaust directly to electricity. The four designs range from 200 Watts to 10 kW. The furthest along is the 1 kW Diesel Truck Thermoelectric Generator (DTTEG) for heavy duty Class 8 Diesel trucks, which, under this program, has been subjected to 543,000 equivalent miles of bouncing and jarring on PACCAR's test track. Test experience on an earlier version of the DTTEG on the same track showed the need for design modifications incorporated in DTTEG Mod 2, such as a heavy duty shock mounting system and reinforcement of the electrical leads mounting system, the thermocouple mounting system and the thermoelectric module restraints. The conclusion of the 543,000 mile test also pointed the way for an upgrading to heavy duty hose or flex connections for the internal coolant connections for the TEG, and consideration of a separate lower temperature cooling loop with its own radiator. Fuel savings of up to $750 per year and a three to five year payback are believed to be possible with the 5 % efficiency modules. The economics are expected to improve considerably to approach a two year payback when the 5 kW to 10 kW generators make it to the market in a few years with a higher efficiency (20%) thermoelectric module system called Quantum Wells, which are currently under development by Hi-Z. Ultimately, as automation takes over to reduce material and labor costs in the high volume production of QW modules, a one year payback for the 5 kW to10 kW generator appears possible. This was one of the stated goals at the beginning of the project. At some future point in time, with the DTTEG becoming standard equipment on all trucks and automobiles, fuel savings from the 25% conversion of exhaust heat to useable electricity nationwide equates to a 10% reduction in the 12 to 15 million barrels per day of

Using previously published data on regulated and unregulated emissions, this paper will compare the environmental performance of current generation transit buses operated on compressed natural gas (CNG) to current generation transit buses operated on ultra low sulfur diesel fuel (ULSD) and incorporating diesel particulate filters (DPF). Unregulated emissions evaluated include toxic compounds associated with adverse health effects (carbonyl, PAH, NPAH, benzene) as well as PM particle count and size distribution. For all regulated and unregulated emissions, both technologies are shown to be comparable. DPF equipped diesel buses and CNG buses have virtually identical levels of PM mass emissions and particle number emissions. DPF-equipped diesel buses have lower HC and CO emissions and lower emissions of toxic substances such as benzene, carbonyls and PAHs than CNG buses. CNG buses have lower NOx emissions than DPF-equipped buses, though CNG bus NOx emissions are shown to be much more variable. In addition, this paper will compare the capital and operating costs of CNG and DPF-equipped buses. The cost comparison is primarily based on the experience of MTA New York City Transit in operating CNG buses since 1995 and DPF-equipped buses fueled with ULSD since 2001. Published data on the experience of other large transit agencies in operating CNG buses is used to validate the NYCT experience. The incremental cost (compared to ''baseline'' diesel) of operating a typical 200-bus depot is shown to be six times higher for CNG buses than for ''clean diesel'' buses. The contributors to this increased cost for CNG buses are almost equally split between increased capital costs for purchase of buses and installation of fueling infrastructure, and increased operating costs for purchase of fuel, bus maintenance, and fuel station maintenance.

This topical report summarizes work accomplished for the Program from November 1, 2001 to December 31, 2002 in the following task areas: Task 1: Materials Development; Task 2: Composite Development; Task 4: Reactor Design and Process Optimization; Task 8: Fuels and Engine Testing; 8.1 International Diesel Engine Program; 8.2 Nuvera Fuel Cell Program; and Task 10: Program Management. Major progress has been made towards developing high temperature, high performance, robust, oxygen transport elements. In addition, a novel reactor design has been proposed that co-produces hydrogen, lowers cost and improves system operability. Fuel and engine testing is progressing well, but was delayed somewhat due to the hiatus in program funding in 2002. The Nuvera fuel cell portion of the program was completed on schedule and delivered promising results regarding low emission fuels for transportation fuel cells. The evaluation of ultra-clean diesel fuels continues in single cylinder (SCTE) and multiple cylinder (MCTE) test rigs at International Truck and Engine. FT diesel and a BP oxygenate showed significant emissions reductions in comparison to baseline petroleum diesel fuels. Overall through the end of 2002 the program remains under budget, but behind schedule in some areas.

This final report summarizes work accomplished in the Program from January 1, 2001 through December 31, 2004. Most of the key technical objectives for this program were achieved. A breakthrough material system has lead to the development of an OTM (oxygen transport membrane) compact planar reactor design capable of producing either syngas or hydrogen. The planar reactor shows significant advantages in thermal efficiency and a step change reduction in costs compared to either autothermal reforming or steam methane reforming with CO{sub 2} recovery. Syngas derived ultra-clean transportation fuels were tested in the Nuvera fuel cell modular pressurized reactor and in International Truck and Engine single cylinder test engines. The studies compared emission and engine performance of conventional base fuels to various formulations of ultra-clean gasoline or diesel fuels. A proprietary BP oxygenate showed significant advantage in both applications for reducing emissions with minimal impact on performance. In addition, a study to evaluate new fuel formulations for an HCCI engine was completed.

  12. Mixed-Source EGR for Enabling High Efficiency Clean Combustion Modes in a Light-Duty Diesel Engine

    SciTech Connect (OSTI)

Cho, Kukwon; Han, Manbae; Wagner, Robert M; Sluder, Scott

    2008-01-01

The source of exhaust gas recirculation (EGR), and consequently composition and temperature, has a significant effect on advanced combustion modes including stability, efficiency, and emissions. The effects of high-pressure loop EGR (HPL EGR) and low-pressure loop EGR (LPL EGR) on achieving high efficiency clean combustion (HECC) modes in a light-duty diesel engine were characterized in this study. High dilution operation is complicated in real-world situations due to inadequate control of mixture temperature and the slow response of LPL EGR systems. Mixed-source EGR (combination of HPL EGR and LPL EGR) was investigated as a reasonable approach for controlling mixture temperature. The potential of mixed-source EGR has been explored using LPL EGR as a 'base' for dilution rather than as a sole source. HPL EGR provides the 'trim' for controlling mixture temperature and has the potential for enabling precise control of dilution targets. This approach also has a benefit where LPL EGR does not provide sufficient dilution for achieving conditions appropriate for HECC operation. The balance of the required dilution could be achieved with HPL EGR mitigating the need for throttling or a LPL EGR pump. The results of this investigation revealed significant differences in engine-out emissions and performance for various EGR sources.

An experimental study was performed to understand fuel property effects on low temperature combustion (LTC) processes in a light-duty diesel engine. These types of combustion modes are often collectively referred to as high efficiency clean combustion (HECC). A statistically designed set of research fuels, the Fuels for Advanced Combustion Engines (FACE), were used for this study. Engine conditions consistent with low speed cruise (1500 rpm, 2.6 bar BMEP) were chosen for investigating fuel property effects on HECC operation in a GM 1.9-L common rail diesel engine. The FACE fuel matrix includes nine combinations of fuel properties including cetane number (30 to 55), aromatic contents (20 to 45 %), and 90 % distillation temperature (270 to 340 C). HECC operation was achieved with high levels of EGR and adjusting injection parameters, e.g. higher fuel rail pressure and single injection event, which is also known as Premixed Charge Compression Ignition (PCCI) combustion. Engine performance, pollutant emissions, and details of the combustion process are discussed in this paper. Cetane number was found to significantly affect the combustion process with variations in the start of injection (SOI) timing, which revealed that the ranges of SOI timing for HECC operation and the PM emission levels were distinctively different between high cetane number (55) and low cetane number fuels (30). Low cetane number fuels showed comparable levels of regulated gas emissions with high cetane number fuels and had an advantage in PM emissions.

We have examined how different cleaning processes affect the laser-induced damage threshold of antireflection coatings for large dimension, Z-Backlighter laser optics at Sandia National Laboratories. Laser damage thresholds were measured after the coatings were created, and again 4 months later to determine which cleaning processes were most effective. There is a nearly twofold increase in laser-induced damage threshold between the antireflection coatings that were cleaned and those that were not cleaned. Aging of the coatings after 4 months resulted in even higher laser-induced damage thresholds. Also, the laser-induced damage threshold results revealed that every antireflection coating had a high defect density, despite the cleaning process used, which indicates that improvements to either the cleaning or deposition processes should provide even higher laser-induced damage thresholds.

This topical report summarizes work accomplished for the Program from January 1, 2003 through December 31,2004 in the following task areas: Task 1--Materials Development; Task 2--Composite Development; Task 4--Reactor Design and Process Optimization; Task 8--Fuels and Engine Testing; 8.1 International Diesel Engine Program; and Task IO: Program Management. Most of the key technical objectives for this budget period were achieved. Only partial success was achieved relative to cycle testing under pressure Major improvements in material performance and element reliability have been achieved. A breakthrough material system has driven the development of a compact planar reactor design capable of producing either hydrogen or syngas. The planar reactor shows significant advantages in thermal efficiency and costs compared to either steam methane reforming with CO{sub 2} recovery or autothermal reforming. The fuel and engine testing program is complete The single cylinder test engine evaluation of UCTF fuels begun in Budget Period 2 was finished this budget period. In addition, a study to evaluate new fuel formulations for an HCCl engine was completed.

This topical report summarizes work accomplished for the Program from January 1 through September 15, 2001 in the following task areas: Task 1--materials development; Task 2--composite element development; Task 3--tube fabrication; Task 4--reactor design and process optimization; Task 5--catalyst development; Task 6--P-1 operation; Task 8--fuels and engine testing; and Task 10--project management. OTM benchmark material, LCM1, exceeds the commercial oxygen flux target and was determined to be sufficiently robust to carry on process development activities. Work will continue on second-generation OTM materials that will satisfy commercial life targets. Three fabrication techniques for composite elements were determined to be technically feasible. These techniques will be studied and a lead manufacturing process for both small and large-scale elements will be selected in the next Budget Period. Experiments in six P-0 reactors, the long tube tester (LTT) and the P-1 pilot plant were conducted. Significant progress in process optimization was made through both the experimental program and modeling studies of alternate reactor designs and process configurations. Three tailored catalyst candidates for use in OTM process reactors were identified. Fuels for the International diesel engine and Nuvera fuel cell tests were ordered and delivered. Fuels testing and engine development work is now underway.

    2014-04-02

This presentation discusses the results of emissions testing for medium-duty conventional and diesel-electric hybrid vehicles. Testing was based on a field evaluation approach that utilized the Fleet DNA drive cycle database and NREL’s Renewable Fuels and Lubricants (ReFUEL) Laboratory chassis dynamometer. Vehicles tested included parcel delivery (Class 6 step vans), beverage delivery (Class 8 tractors), and parcel delivery (Class 7 box trucks) vehicles, all with intended service class medium/heavy heavy-duty diesel (MHDD).
Results for fuel economy and tailpipe NOx emissions included: diesel hybrid electric vehicles showed an average fuel economy advantage on identified test cycles: Class 6 Step Vans: 26%; Class 7 Box Trucks: 24.7%; Class 8 Tractors: 17.3%. Vehicle miles traveled is an important factor in determining total petroleum and CO2 displacement. Higher NOx emissions were observed over some test cycles: highly drive cycle dependent; engine-out differences may result from different engine operating point; and selective catalyst reduction temperature may play a role, but does not explain the whole story.

Engine tests demonstrate that dimethyl ether (DME, CH{sub 3}OCH{sub 3}) can provide an alternative approach toward efficient, ultra-clean and quiet compression ignition (CI) engines. From a combustion point of view, DME is an attractive alternative fuel for CI engines, primarily for commercial applications in urban areas, where ultra-low emissions will be required in the future. DME can resolve the classical diesel emission problem of smoke emissions, which are completely eliminated. With a properly developed DME injection and combustion system, NO{sub x} emissions can be reduced to 40% of Euro II or U.S. 1998 limits, and can meet the future ULEV standards of California. Simultaneously, the combustion noise is reduced by as much as 15 dB(A) below diesel levels. In addition, the classical diesel advantages such as high thermal efficiency, compression ignition, engine robustness, etc., are retained.

  7. DOE Light Truck Clean Diesel (LTCD) Program Final Caterpillar Public Report Light Truck Clean Diesel Program

    SciTech Connect (OSTI)

    Eric Fluga

    2004-09-30

The US Department of Energy and Caterpillar entered a Cooperative Agreement to develop compression ignition engine technology suitable for the light truck/SUV market. Caterpillar, in collaboration with a suitable commercialization partner, developed a new Compression Ignition Direct Injection (CIDI) engine technology to dramatically improve the emissions and performance of light truck engines. The overall program objective was to demonstrate engine prototypes by 2004, with an order of magnitude emission reduction while meeting challenging fuel consumption goals. Program emphasis was placed on developing and incorporating cutting edge technologies that could remove the current impediments to commercialization of CIDI power sources in light truck applications. The major obstacle to commercialization is emissions regulations with secondary concerns of driveability and NVH (noise, vibration and harshness). The target emissions levels were 0.05 g/mile NOx and 0.01 g/mile PM to be compliant with the EPA Tier 2 fleet average requirements of 0.07 g/mile and the CARB LEV 2 of 0.05 g/mile for NOx, both have a PM requirement of 0.01 g/mile. The program team developed a combustion process that fundamentally shifted the classic NOx vs. PM behavior of CIDI engines. The NOx vs. PM shift was accomplished with a form of Homogeneous Charge Compression Ignition (HCCI). The HCCI concept centers on appropriate mixing of air and fuel in the compression process and controlling the inception and rate of combustion through various means such as variable valve timing, inlet charge temperature and pressure control. Caterpillar has adapted an existing Caterpillar design of a single injector that: (1) creates the appropriate fuel and air mixture for HCCI, (2) is capable of a more conventional injection to overcome the low power density problems of current HCCI implementations, (3) provides a mixed mode where both the HCCI and conventional combustion are functioning in the same combustion cycle. Figure 1 illustrates the mixed mode injection system. Under the LTCD program Caterpillar developed a mixed mode injector for a multi-cylinder engine system. The mixed mode injection system represents a critical enabling technology for the implementation of HCCI. In addition, Caterpillar implemented variable valve system technology and air system technology on the multi-cylinder engine platform. The valve and air system technology were critical to system control. Caterpillar developed the combustion system to achieve a 93% reduction in NOx emissions. The resulting NOx emissions were 0.12 gm/mile NOx. The demonstrated emissions level meets the stringent Tier 2 Bin 8 requirement without NOx aftertreatment! However, combustion development alone was not adequate to meet the program goal of 0.05gm/mile NOx. To meet the program goals, an additional 60% NOx reduction technology will be required. Caterpillar evaluated a number of NOx reduction technologies to quantify and understand the NOx reduction potential and system performance implications. The NOx adsorber was the most attractive NOx aftertreatment option based on fuel consumption and NOx reduction potential. In spite of the breakthrough technology development conducted under the LTCD program there remains many significant challenges associated with the technology configuration. For HCCI, additional effort is needed to develop a robust control strategy, reduce the hydrocarbon emissions at light load condition, and develop a more production viable fuel system. Furthermore, the NOx adsorber suffers from cost, packaging, and durability challenges that must be addressed.

A method and matter of composition for controlling NO{sub x} emissions from existing diesel engines. The method is achieved by adding a small amount of material to the diesel fuel to decrease the amount of NO{sub x} produced during combustion. Specifically, small amounts, less than about 1%, of urea or a triazine compound (methylol melamines) are added to diesel fuel. Because urea and triazine compounds are generally insoluble in diesel fuel, microemulsion technology is used to suspend or dissolve the urea or triazine compound in the diesel fuel. A typical fuel formulation includes 5% t-butyl alcohol, 4.5% water, 0.5% urea or triazine compound, 9% oleic acid, and 1% ethanolamine. The subject invention provides improved emissions in heavy diesel engines without the need for major modifications.

Limitations on the use of petroleum-based diesel fuel in California could occur pursuant to the 1998 declaration by California's Air Resources Board (CARB) that the particulate matter component of diesel exhaust is a carcinogen, therefore a toxic air contaminant (TAC) subject to provisions of the state's Proposition 65. It is the declared intention of CARB not to ban or restrict diesel fuel, per se, at this time. Assuming no total ban, Argonne National Laboratory (ANL) explored two feasible ''mid-course'' strategies. (1) Increased penetration of natural gas and greater gasoline use in the transportation fuels market, to the extent that some compression-ignition (CI) applications revert to spark-ignition (SI) engines. (2) New specifications requiring diesel fuel reformulation based on exhaust products of individual diesel fuel constituents. Each of these alternatives results in some degree of (conventional) diesel displacement. In the first case, diesel fuel is assumed admissible for ignition assistance as a pilot fuel in natural gas (NG)-powered heavy-duty vehicles, and gasoline demand in California increases by 32.2 million liters per day overall, about 21 percent above projected 2010 baseline demand. Natural gas demand increases by 13.6 million diesel liter equivalents per day, about 7 percent above projected (total) consumption level. In the second case, compression-ignition engines utilize substitutes for petroleum-based diesel having similar ignition and performance properties. For each case we estimated localized air emission plus generalized greenhouse gas and energy changes. Economic implications of vehicle and engine replacement were not evaluated.

Energy use in trucks has been increasing at a faster rate than that of automobiles within the U.S. transportation sector. According to the Energy Information Administration (EIA) Annual Energy Outlook (AEO), a 23% increase in fuel consumption for the U.S. heavy duty truck segment is expected between 2009 to 2020. The heavy duty vehicle oil consumption is projected to grow between 2009 and 2050 while light duty vehicle (LDV) fuel consumption will eventually experience a decrease. By 2050, the oil consumption rate by LDVs is anticipated to decrease below 2009 levels due to CAFE standards and biofuel use. In contrast, the heavy duty oil consumption rate is anticipated to double. The increasing trend in oil consumption for heavy trucks is linked to the vitality, security, and growth of the U.S. economy. An essential part of a stable and vibrant U.S. economy is a productive U.S. trucking industry. Studies have shown that the U.S. gross domestic product (GDP) is strongly correlated to freight transport. Over 90% of all U.S. freight tonnage is transported by diesel power and over 75% is transported by trucks. Given the vital role that the trucking industry plays in the economy, improving the efficiency of the transportation of goods was a central focus of the Cummins High Efficient Clean Combustion (HECC) program. In a commercial vehicle, the diesel engine remains the largest source of fuel efficiency loss, but remains the greatest opportunity for fuel efficiency improvements. In addition to reducing oil consumption and the dependency on foreign oil, this project will mitigate the impact on the environment by meeting US EPA 2010 emissions regulations. Innovation is a key element in sustaining a U.S. trucking industry that is competitive in global markets. Unlike passenger vehicles, the trucking industry cannot simply downsize the vehicle and still transport the freight with improved efficiency. The truck manufacturing and supporting industries are faced with numerous

This program was established in 2007 in support of the Department of Energy’s Vehicles Technologies Advanced Combustion and Emissions Control initiative to remove critical barriers to the commercialization of advanced, high efficiency, emissions compliant internal combustion (IC) engines for light duty vehicles. Work in this area expanded the fundamental knowledge of engine combustion to new regimes and advanced the knowledge of fuel requirements for these diesel engines to realize their full potential. All of our objectives were met with fuel efficiency improvement targets exceeded.

This issue of Continuum Magazine covers the depth and breadth of NREL's ever-expanding analytical capabilities. For example, in one project we are leading national efforts to create a computer model of one of the most complex systems ever built. This system, the eastern part of the North American power grid, will likely host an increasing percentage of renewable energy in years to come. Understanding how this system will work is important to its success - and NREL analysis is playing a major role. We are also identifying the connections among energy, the environment and the economy through analysis that will point us toward a 'water smart' future.

The objectives of this research program are to develop information on lubricity and viscosity improvers and their impact on the wear mechanisms in fuel injectors operating on blends of dimethyl ether (DME) and diesel fuel. This project complements another ongoing project titled ''Development of a Dimethyl Ether (DME)-Fueled Shuttle Bus Demonstration Project''. The objectives of that research and demonstration program are to convert a campus shuttle bus to operation on dimethyl ether, a potential ultra-clean alternative diesel fuel. To accomplish this objective, this project includes laboratory evaluation of a fuel conversion strategy, as well as, field demonstration of the DME-fueled shuttle bus. Since DME is a fuel with no lubricity (i.e., it does not possess the lubricating quality of diesel fuel), conventional fuel delivery and fuel injection systems are not compatible with dimethyl ether. Therefore, to operate a diesel engine on DME one must develop a fuel-tolerant injection system, or find a way to provide the necessary lubricity to the DME. In the shuttle bus project, they have chosen the latter strategy in order to achieve the objective with minimal need to modify the engine. The strategy is to blend DME with diesel fuel, to obtain the necessary lubricity to protect the fuel injection system and to achieve low emissions. In this project, they have sought to develop methods for extending the permissible DME content in the DME-diesel blends without experiencing rapid injector failure due to wear. To date, the activities have covered two areas: development of a high-pressure lubricity test apparatus for studies of lubricity and viscosity improvers and development of an injector durability stand for evaluation of wear rates in fuel injectors. This report provides summaries of the progress toward completion of both experimental systems and a summary of the plan for completion of the project objectives.
