    Motor driven processes represent a large portion of the energy consumption in the United States and, as a result, present a large opportunity for energy savings. Energy efficient motors reduce energy use and will see wider implementation as the impact of the Energy Policy Act of 1992 is felt. These motors are made possible by design and material improvements without compromising reliability, quality, or performance. One drawback is their potential for nuisance tripping due to a high inrush current at starting. Solutions do exist to this problem. Economics also play a large role in energy efficient motor application. The cost of repairing a motor or installing a new machine as well as any utility rebates determine if the efficient motor price premium is offset by energy savings. Other issues such as adjustable speed drives, belts and supply voltage affect efficiency as well. Several industry examples demonstrate the potential results. A thorough understanding of these factors show the energy efficient motor can be a good choice for most applications.

    Researchers at the Idaho National Engineering Laboratory recently conducted tests investigating the operating efficiency of the power train (gearbox) in motor-operators typically used in nuclear power plants to power motor-operated valves. Actual efficiency ratios were determined from in-line measurements of electric motor torque (input to the operator gearbox) and valve stem torque (output from the gearbox) while the operators were subjected to gradually increasing loads until the electric motor stalled. The testing included parametric studies under reduced voltage and elevated temperature conditions. As part of the analysis of the results, the authors compared efficiency values determined from testing to the values published by the operator manufacturer and typically used by the industry in calculations for estimating motor-operator capabilities. The operators they tested under load ran at efficiencies lower than the running efficiency (typically 50%) published by the operator manufacturer.

    A method and apparatus for assessing the efficiency of an in-service motor. The operating characteristics of the in-service motor are remotely measured. The operating characteristics are then applied to an equivalent circuit for electrical motors. Finally the equivalent circuit is evaluated to determine the performance characteristics of said in-service motor. Based upon the evaluation an individual is able to determine the rotor speed, power output, efficiency, and toque of the in-service motor. Additionally, an individual is able to confirm the calculations by comparing measured values with values obtained as a result of the motor equivalent circuit evaluation.

    The study identifies the industrial decision makers, investigated the information they needed to know, how they can best be reached, and the motivating factors for purchasing energy-efficient electric motors. A survey was conducted of purchasers of integral horsepower polyphase motors. The survey measured current knowledge of and awareness of energy-efficient motors, decision-making criteria, information sources, purchase and usage patterns, and related factors. The survey data were used for the electric motor market penetration analysis. Additionally, a telephone survey was made. The study also provides analyses of distribution channels, commercialization constraints, and the impacts of government programs and rising energy prices. A description of study findings, conclusions, and recommendations is presented. Sample questionnaires and copies of letters to respondents are presented in 3 appendices. Appendices D and E contain descriptions of the methods used. (MCW)

    Electric motors utilize a large amount of electrical energy in utility and industrial applications. Electric motors constructed with high temperature superconducting (HTS) materials have the potential to dramatically reduce electric motor size and losses. HTS motors are best suited for large motor applications at ratings above 1000 horsepower (hp), where the energy savings from the efficiency improvement can overcome the additional power required to keep the superconductors on the rotor cooled. Large HTS based motors are expected to be half the volume and have half the losses of conventional induction motors of the same rating. For a 5000 hp industrial motor, this energy savings can result in $50,000 in operating cost savings over the course of a single year of operation. Since large horsepower motors utilize (or convert) about 30% of the electrical power generated in the United States and about 70% of large motors are candidates for replacement by HTS motors, the annual energy savings potential through the utilization of HTS motors can be up to $1 Billion in the United States alone. Research in the application of HTS materials to electric motors has lead to a number of HTS motor prototypes yet no industrial HTS motor product has yet been introduced. These motor demonstrations have been synchronous motors with HTS field windings, on the rotor. Figure 1-1 shows a solid model rendering of this type of motor. The rotor winding is made with HTS coils that are held at cryogenic temperature by introducing cooling fluid from the cryocooler to the rotor through a transfer coupling. The stator winding is made of copper wire. The HTS winding is thermally isolated from the warm armature and motor shafts by a vacuum insulation space and through the use of composite torque tubes. The stator in Figure 1-1 is an air core stator in that the stator teeth and a small part of the yoke is made up of nonmagnetic material so the magnetic fields distribute themselves as if in air

    This report presents an overview of the current status and efficiency improvement potential of industrial motor systems in developing countries. Better management of electric motor systems is of particular relevance in developing countries, where improved efficiency can lead to increased productivity and slower growth in electricity demand. Motor systems currently consume some 65--80% of the industrial electricity in developing countries. Drawing on studies from Thailand, India, Brazil, China, Pakistan, and Costa Rica, we describe potential efficiency gains in various parts of the motor system, from the electricity delivery system through the motor to the point where useful work is performed. We report evidence of a significant electricity conservation potential. Most of the efficiency improvement methods we examine are very cost-effective from a societal viewpoint, but are generally not implemented due to various barriers that deter their adoption. Drawing on experiences in North America, we discuss a range of policies to overcome these barriers, including education, training, minimum efficiency standards, motor efficiency testing protocols, technical assistance programs, and financial incentives.

The determination of the rotor speed is based on one of the input power and the plurality of stator input currents. The determination of the value of the stator resistance is based on at least one of a horsepower rating and a combination of the plurality of stator input currents and the electrical input data. The electrical input data includes at least one of an input power and a plurality of stator input voltages.

Many of todays EV motors use rare earth magnets to efficiently provide torque to the wheels. QM Powers motors would contain magnets that use no rare earth minerals, are light and compact, and can deliver more power with greater efficiency and at reduced cost. Key innovations in this project include a new motor design with iron-based magnetic materials, a new motor control technique, and advanced manufacturing techniques that substantially reduce the cost of the motor.     The primary purpose of this project was to combine the ease-of-installation and ease-of-use attributes of industrial induction motors with the low-loss and small size and weight advantages of PM motors to create an ultra-efficient, high power density industrial motor that can be started across-the-line or operated from a standard, Volts/Hertz drive without the need for a rotor position feedback device. PM motor products that are currently available are largely variable speed motors that require a special adjustable speed drive with rotor position feedback. The reduced size and weight helps to offset the magnet cost in order make these motors commercially viable. The scope of this project covers horsepower ratings from 20 ? 500. Prototypes were built and tested at ratings ranging from 30 to 250 HP. Since fans, pumps and compressors make up a large portion of industrial motor applications, the motor characteristics are tailored to those applications. Also, since there is extensive use of adjustable frequency inverters in these applications, there is the opportunity to design for an optimal pole number and operate at other than 60 Hz frequency when inverters are utilized. Designs with four and eight pole configurations were prototyped as part of this work. Four pole motors are the most commonly used configuration in induction motors today. The results of the prototype design, fabrication, and testing were quite successful. The 50 HP rating met all of the design goals including efficiency and power density. Tested values of motor losses at 50 HP were 30% lower than energy efficient induction motors and the motor weight is 35% lower than the energy efficient induction motor of the same rating. Further, when tested at the 30 HP rating that is normally built in this 286T frame size, the efficiency far exceeds the project design goals with 30 HP efficiency levels indicating a 55% reduction in loss compared to energy efficient motors with a motor weight that is a few

    In 2002, the United States Department of Energy (USDOE) published an energy efficiency assessment of U.S. industrial sector motor systems titled United States Industrial Electric Motor Systems Market Opportunities Assessment. The assessment advanced motor system efficiency by providing a greater understanding of the energy consumption, use characteristics, and energy efficiency improvement potential of industrial sector motor systems in the U.S. Since 2002, regulations such as Minimum Energy Performance Standards, cost reductions for motor system components such as variable frequency drives, system-integrated motor-driven equipment, and awareness programs for motor system energy efficiency have changed the landscape of U.S. motor system energy consumption. To capture the new landscape, the USDOE has initiated a three-year Motor System Market Assessment (MSMA), led by Lawrence Berkeley National Laboratory (LBNL). The MSMA will assess the energy consumption, operational and maintenance characteristics, and efficiency improvement opportunity of U.S. industrial sector and commercial building motor systems. As part of the MSMA, a significant effort is currently underway to conduct field assessments of motor systems from a sample of facilities representative of U.S. commercial and industrial motor system energy consumption. The Field Assessment Plan used for these assessments builds on recent LBNL research presented at EEMODS 2011 and EEMODS 2013 using methods for characterizing and determining regional motor system energy efficiency opportunities. This paper provides an update on the development and progress of the MSMA, focusing on the Field Assessment Plan and the framework for assessing the global supply chain for emerging motors and drive technologies.

    While motors are ubiquitous throughout the globe, there is insufficient data to properly assess their level of energy efficiency across regional boundaries. Furthermore, many of the existing data sets focus on motor efficiency and neglect the connected drive and system. Without a comprehensive survey of the installed motor system base, a baseline energy efficiency of a country or region’s motor systems cannot be developed. The lack of data impedes government agencies, utilities, manufacturers, distributers, and energy managers when identifying where to invest resources to capture potential energy savings, creating programs aimed at reducing electrical energy consumption, or quantifying the impacts of such programs. This paper will outline a data collection framework for use when conducting a survey under a variety of execution models to characterize motor system energy efficiency within a country or region. The framework is intended to standardize the data collected ensuring consistency across independently conducted surveys. Consistency allows for the surveys to be leveraged against each other enabling comparisons to motor system energy efficiencies from other regions. In creating the framework, an analysis of various motor driven systems, including compressed air, pumping, and fan systems, was conducted and relevant parameters characterizing the efficiency of these systems were identified. A database using the framework will enable policymakers and industry to better assess the improvement potential of their installed motor system base particularly with respect to other regions, assisting in efforts to promote improvements to the energy efficiency of motor driven systems.

    A mid-Atlantic utility conducted a detailed research study on their motors market. The study showed that their motor loads come mostly from motors under 50 horsepower, and predominantly from industry. The proportion of premium-efficiency motor sales is very low relative to other areas which, unlike this utility's service territory, have a history of rebate programs. Most sales in this utility's territory are for replacement motors. Manufacturers are planning to create new lines of motors which meet the 1997 federal minimum motor-efficiency manufacturing standard, but are less efficient than premium motors. Few of these motors are on the market yet. The mandatory federal efficiency standard creates a unique, one-time situation where premium-efficiency motors will be a better-established and more familiar product among customers and vendors than less efficient motors. The utility has begun a motors rebate and technical assistance program which is intended to use this one-time opportunity to significantly expand the market for premium motors. Rebates are tied to the new Consortium for Energy Efficiency motor standards to ensure a common message to manufacturers among utilities. While the majority of premium motors available locally already meet the standard, this will encourage manufacturers to bring the rest of their offerings in line. Like many motors programs, this program will offer rebates, marketing, and technical assistance. However, the program design calls for a short-term (three year), very intense effort, including a rebate set at 100% of incremental cost, a short-term vendor bonus, and intensive marketing to large customers. Additionally, the large savings per motor in 1997 (when the baseline is inefficient standard motors) will justify a more generous payment in the first year. Many other US utility motor rebate programs have offered less generous incentives and used less intensive marketing, but have had only marginal impacts on markets (often 20

    The CARAT program, carried out by Kinetic Art & Technology Corporation (KAT), has been one of the most commercially successful KAT R&D programs to date. Based on previous development of its technology, KAT designed, constructed and tested a highly efficient motor and controller system under this CARAT program with supplemental commercial funding. Throughout this CARAT effort, the technical objectives have been refined and refocused. Some objectives have been greatly expanded, while others have been minimized. The determining factor in all decisions to refocus the objectives was the commercial need, primarily the needs of KAT manufacturing partners. Several companies are employing the resulting CARAT motor and controller designs in prototypes for commercial products. Two of these companies have committed to providing cost share in order to facilitate the development. One of these companies is a major manufacturing company developing a revolutionary new family of products requiring the ultra-high system efficiency achievable by the KAT motor and controller technologies (known as Segmented ElectroMagnetic Array, or SEMA technology). Another company requires the high efficiency, quiet operation, and control characteristics afforded by the same basic motor and controller for an advanced air filtration product. The combined annual production requirement projected by these two companies exceeds one million units by 2005.

    In Part I of this two-part series, we focus on efficient use of motors, drives and pumps, both for process equipment and compressed air systems. Pharmaceutical manufacturing plants in the U.S. spend nearly $1 billion each year for the fuel and electricity they need to keep their facilities running (Figure 1, below). That total that can increase dramatically when fuel supplies tighten and oil prices rise, as they did last year. Improving energy efficiency should be a strategic goal for any plant manager or manufacturing professional working in the drug industry today. Not only can energy efficiency reduce overall manufacturing costs, it usually reduces environmental emissions, establishing a strong foundation for a corporate greenhouse-gas-management program. For most pharmaceutical manufacturing plants, Heating, Ventilation and Air Conditioning (HVAC) is typically the largest consumer of energy, as shown in Table 1 below. This two-part series will examine energy use within pharmaceutical facilities, summarize best practices and examine potential savings and return on investment. In this first article, we will focus on efficient use of motors, drives and pumps, both for process equipment and compressed air systems. Part 2, to be published in May, will focus on overall HVAC systems, building management and boilers.

  15. A Successful Case Study of Small Business Energy Efficiency and Demand Response with Communicating Thermostats

    This report documents a field study of 78 small commercial customers in the Sacramento Municipal Utility District service territory who volunteered for an integrated energy-efficiency/demand-response (EE-DR) program in the summer of 2008. The original objective for the pilot was to provide a better understanding of demand response issues in the small commercial sector. Early findings justified a focus on offering small businesses (1) help with the energy efficiency of their buildings in exchange for occasional load shed, and (2) a portfolio of options to meet the needs of a diverse customer sector. To meet these expressed needs, the research pilot provided on-site energy efficiency advice and offered participants several program options, including the choice of either a dynamic rate or monthly payment for air-conditioning setpoint control. Overall results show that pilot participants had energy savings of 20%, and the potential for an additional 14% to 20% load drop during a 100 F demand response event. In addition to the efficiency-related bill savings, participants on the dynamic rate saved an estimated 5% on their energy costs compared to the standard rate. About 80% of participants said that the program met or surpassed their expectations, and three-quarters said they would probably or definitely participate again without the $120 participation incentive. These results provide evidence that energy efficiency programs, dynamic rates and load control programs can be used concurrently and effectively in the small business sector, and that communicating thermostats are a reliable tool for providing air-conditioning load shed and enhancing the ability of customers on dynamic rates to respond to intermittent price events.

    Motor fuel taxes were established to finance our nation’s transportation infrastructure, yet evolving economic, political, and technological influences are constraining this ability. At the federal level, the Highway Trust Fund (HTF), which is primarily funded by motor fuel taxes, has become increasingly dependent on general fund contributions and short-term reauthorizations to prevent insolvency. As a result, there are discussions at both the federal and state levels in which stakeholders are examining the future of motor fuel excise taxes as well as the role of electric and alternative fuel vehicles in that future. On July 1, 2015, six states increased their motor fuel tax rates.

    Many energy efficient low voltage motors exhibit first half cycle instantaneous inrush current values greater than the National Electrical Code`s 13 times motor full load amperes maximum permissible setting for instantaneous trip circuit breakers. The alternate use of an inverse time circuit breaker could lead to inadequate protection if the breaker does not have adjustable instantaneous settings. Recent innovations in digital solid state trip unit technology have made available an inverse time, adjustable instantaneous trip circuit breaker in 15A to 150A ratings. This allows the instantaneous pickup to be adjusted to a value slightly above motor inrush so that low level faults will be cleared instantaneously while avoiding nuisance tripping at startup. Applications, settings and comparisons are discussed.

    Research progress on understanding magnetic steel core losses is presented in this report. Three major aspects have been thoroughly investigated: 1, experimental characterization of core losses, 2, fundamental physical understanding of core losses and development of core loss formulas, and 3, design of more efficient machine based on the new formulations. Considerable progress has been achieved during the four years of research and the main achievements are summarized in the following: For the experimental characterization, a specially designed advanced commercial test bench was commissioned in addition to the development of a laboratory system with advanced capabilities. The measured properties are core losses at low and higher frequencies, with sinusoidal and non-sinusoidal excitations, at different temperatures, with different measurement apparatus (Toroids, Epstein etc). An engineering-based core loss formula has been developed which considers skin effect. The formula can predict core losses for both sinusoidal and non-sinusoidal flux densities and frequencies up to 4000 Hz. The formula is further tested in electric machines. The formula error range is 1.1% - 7.6% while the standard formulas can have % errors between -8.5% {-+} 44.7%. Two general core loss formulas, valid for different frequencies and thickness, have been developed by analytically and numerically solving Maxwell's equations based on a physical investigation of the dynamic hysteresis effects of magnetic materials. To our knowledge, they are the first models that can offer accurate core loss prediction over a wide range of operating frequencies and lamination thicknesses without a massive experimental database of core losses. The engineering core loss formula has been used with commercial software. The formula performs better than the modified Steinmetz and Bertotti's model used in Cedrat/Magsoft Flux 2D/3D. The new formula shows good correlation with measured results under both sinusoidal and

    This study seeks to provide policymakers and other stakeholders with actionable information towards a road map for reducing energy consumption cost-effectively. We focus on individual end use equipment types (hereafter referred to as appliance groups) that might be the subject of policies - such as labels, energy performance standards, and incentives - to affect market transformation in the short term, and on high-efficiency technology options that are available today. As the study title suggests, the high efficiency or Business Case scenario is constructed around a model of cost-effective efficiency improvement. Our analysis demonstrates that a significant reduction in energy consumption and emissions is achievable at net negative cost, that is, as a profitable investment for consumers. Net savings are calculated assuming no additional costs to energy consumption such as carbon taxes. Savings relative to the base case as calculated in this way is often referred to as 'economic savings potential'. Chinese energy demand has grown dramatically over the last few decades. While heavy industry still plays a dominant role in greenhouse gas emissions, demand from residential and commercial buildings has also seen rapid growth in percentage terms. In the residential sector this growth is driven by internal migration from the countryside to cities. Meanwhile, income in both urban and rural subsectors allows ownership of major appliances. While residences are still relatively small by U.S. or European standards, nearly all households own a refrigerator, a television and an air conditioner. In the future, ownership rates are not expected to grow as much as in other developing countries, because they are already close to saturation. However, the gradual turnover of equipment in the world's largest consumer market provides a huge opportunity for greenhouse gas mitigation. The approach of the study is to assess the impact of short-term actions on long-term impacts. “Short-term” market transformation is assumed to occur by 2015, while “long-term” energy demand reduction impacts are assessed in 2030. In the intervening years, most but not all of the equipment studied will turn over completely. The Business Case concentrates on technologies for which cost-effectiveness can be clearly demonstrated.

    vProject Summary Transportation energy usage is predicted to increase substantially by 2020. Hybrid vehicles and fuel cell powered vehicles are destined to become more prominent as fuel prices rise with the demand. Hybrid and fuel cell vehicle platforms are both dependent on high performance electric motors. Electric motors for transportation duty will require sizeable low-speed torque to accelerate the vehicle. As motor speed increases, the torque requirement decreases which results in a nearly constant power motor output. Interior permanent magnet synchronous motors (IPMSM) are well suited for this duty. , , These rotor geometries are configured in straight lines and semi circular arc shapes. These designs are of limited configurations because of the lack of availability of permanent magnets of any other shapes at present. We propose to fabricate rotors via a novel processing approach where we start with magnet powders and compact them into a net shape rotor in a single step. Using this approach, widely different rotor designs can be implemented for efficiency. The current limitation on magnet shape and thickness will be eliminated. This is accomplished by co-filling magnet and soft iron powders at specified locations in intricate shapes using specially designed dies and automatic powder filling station. The process fundamentals for accomplishing occurred under a previous Applied Technology Program titled, Motors and Generators for the 21st Century. New efficient motor designs that are not currently possible (or cost prohibitive) can be accomplished by this approach. Such an approach to motor fabrication opens up a new dimension in motor design. Feasibility Results We were able to optimize a IPMSM rotor to take advantage of the powder co-filling and DMC compaction processing methods. The minimum low speed torque requirement of 5 N-m can be met through an optimized design with magnet material having a Br capability of 0.2 T. This level of magnetic performance can

    Energy efficiency resource standards (EERS) are a prominent strategy to potentially achieve rapid and aggressive energy savings goals in the U.S. As of December 2010, twenty-six U.S. states had some form of an EERS with savings goals applicable to energy efficiency (EE) programs paid for by utility customers. The European Union has initiated a similar type of savings goal, the Energy End-use Efficiency and Energy Services Directive, where it is being implemented in some countries through direct partnership with regulated electric utilities. U.S. utilities face significant financial disincentives under traditional regulation which affects the interest of shareholders and managers in aggressively pursuing cost-effective energy efficiency. Regulators are considering some combination of mandated goals ('sticks') and alternative utility business model components ('carrots' such as performance incentives) to align the utility's business and financial interests with state and federal energy efficiency public policy goals. European countries that have directed their utilities to administer EE programs have generally relied on non-binding mandates and targets; in the U.S., most state regulators have increasingly viewed 'carrots' as a necessary condition for successful achievement of energy efficiency goals and targets. In this paper, we analyze the financial impacts of an EERS on a large electric utility in the State of Arizona using a pro-forma utility financial model, including impacts on utility earnings, customer bills and rates. We demonstrate how a viable business model can be designed to improve the business case while retaining sizable ratepayer benefits. Quantifying these concerns and identifying ways they can be addressed are crucial steps in gaining the support of major stakeholder groups - lessons that can apply to other countries looking to significantly increase savings targets that can be achieved from their own utility-administered EE programs.

    This study seeks to provide policymakers and other stakeholders with actionable information towards a road map for reducing energy consumption in the most cost-effective way. A major difference between the current study and some others is that we focus on individual equipment types that might be the subject of policies - such as labels, energy performance standards, and incentives - to affect market transformation in the short term, and on high-efficiency technology options that are available today. The approach of the study is to assess the impact of short-term actions on long-term impacts. “Short term” market transformation is assumed to occur by 2015, while “long-term” energy demand reduction impacts are assessed in 2030. In the intervening years, most but not all of the equipment studied will turn over completely. The 15-year time frame is significant for many products however, indicating that delay of implementation postpones impacts such as net economic savings and mitigation of emissions of carbon dioxide. Such delays would result in putting in place energy-wasting technologies, postponing improvement until the end of their service life, or potentially resulting in expensive investment either in additional energy supplies or in early replacement to achieve future energy or emissions reduction targets.

    On February 15, 1980, the United States Environmental Protection Agency, acting pursuant to Paragraph 113(D) (4) of the Clean Air Act, issued to General Motors an innovative technology order covering fifteen coal-fired spreader-stoker boilers located at six General Motors plants in Ohio. The purpose and effect of this order was to permit General Motors time to develop a new, innovative technique for controlling particulate emissions from the specified boilers before compliance with the federally approved Ohio particulate control regulation was required. This new technology was christened, The Sidestream Separator, by General Motors. It provides a highly cost effective means of reducing particulate emissions below levels currently obtainable with conventionally used high efficiency mechanical collectors. These improvements could prove to be of substantial benefit to many industrial facilities with spreader-stoker coal-fired boilers that cannot be brought into compliance with applicble air pollution regulations except by application of far more expensive and unwieldly electrostatic precipitators (ESP's) or fabric filters (baghouses).

    A new report from the National Renewable Energy Laboratory (NREL) explores the role of alternative fuels and energy efficient vehicles in motor fuel taxes. Throughout the United States, it is common practice for federal, state, and local governments to tax motor fuels on a per gallon basis to fund construction and maintenance of our transportation infrastructure. In recent years, however, expenses have outpaced revenues creating substantial funding shortfalls that have required supplemental funding sources. While rising infrastructure costs and the decreasing purchasing power of the gas tax are significant factors contributing to the shortfall, the increased use of alternative fuels and more stringent fuel economy standards are also exacerbating revenue shortfalls. The current dynamic places vehicle efficiency and petroleum use reduction polices at direct odds with policies promoting robust transportation infrastructure. Understanding the energy, transportation, and environmental tradeoffs of motor fuel tax policies can be complicated, but recent experiences at the state level are helping policymakers align their energy and environmental priorities with highway funding requirements.

    AMO is leading a new Motor System Market Assessment (MSMA) to better understand opportunities for energy efficiency improvement in motors and motor-driven systems, which are essential to a wide array of industrial applications. Machine driven processes such as pumps, fans, compressed air, and materials handling and processing accounted for 68% of electricity use (2,840 TBtu direct use) by U.S. manufacturing in 2010. The motor torque and speed can be controlled by either injecting energy into or extracting energy out from the rotor cage. The motor produces less harmonics than existing doubly-fed motors.
