    The electrolyte matrix in direct carbonate fuel cell (DFC) is a microporous ceramic structure sandwiched between the electrodes to isolate the fuel from the oxidant, store electrolyte and facilitate ionic transport. FCE has advanced DFC electrolyte matrix over the years and demonstrated that the matrix meets the requirements for greater than 5 year life based on accelerated tests and field stack operations. However, development of advanced designs and materials that can further increase the performance and extend cell life will enable accelerated MCFC deployment. This paper will report the progress on the development of an unique and innovative matrix design that offers numerous benefits to the carbonate fuel cell performance and durability. In addition, this paper will also review parameters that affect matrix material stability and approaches to extend cell life.

    This Summary Report summarizes the progress of Phases 3, 3A and 4 of a waste technology Demonstration Project sponsored under a DOE Environmental Management Research and Development Program and administered by the U.S. Department of Energy National Energy Technology Laboratory-Morgantown (DOE-NETL) for an ''Innovative Fossil Fuel Fired Vitrification Technology for Soil Remediation''. The Summary Reports for Phases 1 and 2 of the Program were previously submitted to DOE. The total scope of Phase 3 was to have included the design, construction and demonstration of Vortec's integrated waste pretreatment and vitrification process for the treatment of low level waste (LLW), TSCA/LLW and mixed low-level waste (MLLW). Due to funding limitations and delays in the project resulting from a law suit filed by an environmental activist and the extended time for DOE to complete an Environmental Assessment for the project, the scope of the project was reduced to completing the design, construction and testing of the front end of the process which consists of the Material Handling and Waste Conditioning (MH/C) Subsystem of the vitrification plant. Activities completed under Phases 3A and 4 addressed completion of the engineering, design and documentation of the Material Handling and Conditioning System such that final procurement of the remaining process assemblies can be completed and construction of a Limited Demonstration Project be initiated in the event DOE elects to proceed with the construction and demonstration testing of the MH/C Subsystem.

    This project focused on fuel stream preparation improvements prior to injection into a solid oxide fuel cell reformer. Each milestone and the results from each milestone are discussed in detail in this report. The first two milestones were the creation of a coking formation test rig and various testing performed on this rig. Initial tests indicated that three anti-carbon coatings showed improvement over an uncoated (bare metal) baseline. However, in follow-up 70 hour tests of the down selected coatings, Scanning Electron Microscope (SEM) analysis revealed that no carbon was generated on the test specimens. These follow-up tests were intended to enable a down selection to a single best anti-carbon coating. Without the formation of carbon it was impossible to draw conclusions as to which anti-carbon coating showed the best performance. The final 70 hour tests did show that AMCX AMC26 demonstrated the lowest discoloration of the metal out of the three down selected anti-carbon coatings. This discoloration did not relate to carbon but could be a useful result when carbon growth rate is not the only concern. Unplanned variations in the series of tests must be considered and may have altered the results. Reliable conclusions could only be drawn from consistent, repeatable testing beyond the allotted time and funding for this project. Milestones 3 and 4 focused on the creation of a preheating pressure atomizer and mixing chamber. A design of experiment test helped identify a configuration of the preheating injector, Build 1, which showed a very uniform fuel spray flow field. This injector was improved upon by the creation of a Build 2 injector. Build 2 of the preheating injector demonstrated promising SMD results with only 22psi fuel pressure and 0.7 in H2O of Air. It was apparent from testing and CFD that this Build 2 has flow field recirculation zones. These recirculation zones may suggest that this Build 2 atomizer and mixer would require steam injection to reduce the

    An innovative Diffusion Driven Desalination (DDD) process was recently described where evaporation of mineralized water is driven by diffusion within a packed bed. The energy source to drive the process is derived from low pressure condensing steam within the main condenser of a steam power generating plant. Since waste heat is used to drive the process, the main cost of fresh water production is attributed to the energy cost of pumping air and water through the packed bed. This report describes the annual progress made in the development and analysis of a Diffusion Driven Desalination (DDD) system. A combined thermodynamic and dynamic analysis demonstrates that the DDD process can yield a fresh water production of 1.03 million gallon/day by utilizing waste heat from a 100 MW steam power plant based on a condensing steam pressure of only 3'' Hg. Throughout the past year, the main focus of the desalination process has been on the diffusion tower and direct contact condenser. Detailed heat and mass transfer analyses required to size and analyze these heat and mass transfer devices are described. An experimental DDD facility has been fabricated, and temperature and humidity data have been collected over a range of flow and thermal conditions. The analyses agree quite well with the current data and the information available in the literature. Direct contact condensers with and without packing have been investigated. It has been experimentally observed that the fresh water production rate is significantly enhanced when packing is added to the direct contact condensers.

  1. Innovative Seals for Solid Oxide Fuel Cells (SOFC)

    A functioning SOFC requires different type of seals such as metal-metal, metal-ceramic, and ceramic-ceramic. These seals must function at high temperatures between 600--900{sup o}C and in oxidizing and reducing environments of the fuels and air. Among the different type of seals, the metal-metal seals can be readily fabricated using metal joining, soldering, and brazing techniques. However, the metal-ceramic and ceramic-ceramic seals require significant research and development because the brittle nature of ceramics/glasses can lead to fracture and loss of seal integrity and functionality. Consequently, any seals involving ceramics/glasses require a significant attention and technology development for reliable SOFC operation. This final report is prepared to describe the progress made in the program on the needs, approaches, and performance of high temperature seals for SOFC. In particular, a new concept of self-healing glass seals is pursued for making seals between metal-ceramic material combinations, including some with a significant expansion mismatch.

    Within the framework of Sodium Fast Reactor development, innovative fuel assembly cleaning operations are investigated to meet the GEN IV goals of safety and of process development. One of the challenges is to mitigate the Sodium Water Reaction currently used in these processes. The potential applications of aqueous solutions of mineral salts (including the possibility of using redox chemical reactions) to mitigate the Sodium Water Reaction are considered in a first part and a new experimental bench, dedicated to this study, is described. Anhydrous alternative options based on Na/CO{sub 2} interaction are also presented. Then, in a second part, a functional study conducted on the cleaning pit is proposed. Based on experimental feedback, some calculations are carried out to estimate the sodium inventory on the fuel elements, and physical methods like hot inert gas sweeping to reduce this inventory are also presented. Finally, the implementation of these innovative solutions in cleaning pits is studied in regard to the expected performances. (authors)

    Cooper completed an investigation into new tire technology using a novel approach to develop and demonstrate a new class of fuel efficient tires using innovative materials technology and tire design concepts. The objective of this work was to develop a new class of fuel efficient tires, focused on the “replacement market” that would improve overall passenger vehicle fuel efficiency by 3% while lowering the overall tire weight by 20%. A further goal of this project was to accomplish the objectives while maintaining the traction and wear performance of the control tire. This program was designed to build on what has already been accomplished in the tire industry for rolling resistance based on the knowledge and general principles developed over the past decades. Cooper’s CS4 (Figure #1) premium broadline tire was chosen as the control tire for this program. For Cooper to achieve the goals of this project, the development of multiple technologies was necessary. Six technologies were chosen that are not currently being used in the tire industry at any significant level, but that showed excellent prospects in preliminary research. This development was divided into two phases. Phase I investigated six different technologies as individual components. Phase II then took a holistic approach by combining all the technologies that showed positive results during phase one development.

    The Feed System Innovation for Gasification of Locally Economical Alternative Fuels (FIGLEAF) project was conducted by the Energy & Environmental Research Center and Gasification Engineering Corporation of Houston, Texas (a subsidiary of Global Energy Inc., Cincinnati, Ohio), with 80% cofunding from the U.S. Department of Energy (DOE). The goal of the project was to identify and evaluate low-value fuels that could serve as alternative feedstocks and to develop a feed system to facilitate their use in integrated gasification combined-cycle and gasification coproduction facilities. The long-term goal, to be accomplished in a subsequent project, is to install a feed system for the selected fuel(s) at Global Energy's commercial-scale 262-MW Wabash River Coal Gasification Facility in West Terre Haute, Indiana. The feasibility study undertaken for the project consisted of identifying and evaluating the economic feasibility of potential fuel sources, developing a feed system design capable of providing a fuel at 400 psig to the second stage of the E-Gas (Destec) gasifier to be cogasified with coal, performing bench- and pilot-scale testing to verify concepts and clarify decision-based options, reviewing information on high-pressure feed system designs, and determining the economics of cofeeding alternative feedstocks with the conceptual feed system design. A preliminary assessment of feedstock availability within Indiana and Illinois was conducted. Feedstocks evaluated included those with potential tipping fees to offset processing cost: sewage sludge, municipal solid waste, used railroad ties, urban wood waste (UWW), and used tires/tire-derived fuel. Agricultural residues and dedicated energy crop fuels were not considered since they would have a net positive cost to the plant. Based on the feedstock assessment, sewage sludge was selected as the primary feedstock for consideration at the Wabash River Plant. Because of the limited waste heat available for drying and the

    The Joint Center for Artificial Photosynthesis (JCAP) is a DOE Energy Innovation Hub focused on fuels from sunlight. JCAP's Director, Nate Lewis, spoke at the 2011 EFRC Summit about what JCAP is and how it is partnering with the EFRC community to accelerate the progress towards new solar fuels. The 2011 EFRC Summit and Forum brought together the EFRC community and science and policy leaders from universities, national laboratories, industry and government to discuss "Science for our Nation's Energy Future." In August 2009, the Office of Science established 46 Energy Frontier Research Centers. The EFRCs are collaborative research efforts intended to accelerate high-risk, high-reward fundamental research, the scientific basis for transformative energy technologies of the future. These Centers involve universities, national laboratories, nonprofit organizations, and for-profit firms, singly or in partnerships, selected by scientific peer review. They are funded at $2 to $5 million per year for a total planned DOE commitment of $777 million over the initial five-year award period, pending Congressional appropriations. These integrated, multi-investigator Centers are conducting fundamental research focusing on one or more of several ?grand challenges? and use-inspired ?basic research needs? recently identified in major strategic planning efforts by the scientific community. The purpose of the EFRCs is to integrate the talents and expertise of leading scientists in a setting designed to accelerate research that transforms the future of energy and the environment.

  5. Innovative Self-Healing Seals for Solid Oxide Fuel Cells (SOFC)

    Solid oxide fuel cell (SOFC) technology is critical to several national initiatives. Solid State Energy Conversion Alliance (SECA) addresses the technology needs through its comprehensive programs on SOFC. A reliable and cost-effective seal that works at high temperatures is essential to the long-term performance of the SOFC for 40,000 hours at 800°C. Consequently, seals remain an area of highest priority for the SECA program and its industry teams. An innovative concept based on self-healing glasses was advanced and successfully demonstrated through seal tests for 3000 hours and 300 thermal cycles to minimize internal stresses under both steady state and thermal transients for making reliable seals for the SECA program. The self-healing concept requires glasses with low viscosity at the SOFC operating temperature of 800°C but this requirement may lead to excessive flow of the glass in areas forming the seal. To address this challenge, a modification to glass properties by addition of particulate fillers is pursued in the project. The underlying idea is that a non-reactive ceramic particulate filler is expected to form glass-ceramic composite and increase the seal viscosity thereby increasing the creep resistance of the glass-composite seals under load. The objectives of the program are to select appropriate filler materials for making glass-composite, fabricate glass-composites, measure thermal expansion behaviors, and determine stability of the glass-composites in air and fuel environments of a SOFC. Self-healing glass-YSZ composites are further developed and tested over a longer time periods under conditions typical of the SOFCs to validate the long-term stability up to 2000 hours. The new concepts of glass-composite seals, developed and nurtured in this program, are expected to be cost-effective as these are based on conventional processing approaches and use of the inexpensive materials.

    A rational MA recycle concept based on high Am content fuel has been proposed. A design study of an Am- MOX fabrication plant, which is a key facility for the MA recycle concept, has been done and the facility concept was clarified from the viewpoint of basic process viability. Preliminary cost estimation suggested that the total construction cost of the MA recycle facilities including Am-MOX, Np-MOX and MA recovery could be comparable with that of the large scale LWR-MOX fabrication plant required for plutonium in LWR fuel cycle.     Presented at the 26th IECEC in Boston, MA August 4-9, 1991. The paper derives a closed-form solution for the long-term effect of fuel decay and thermoelectric degradation on the performance of Radioisotope Thermoelectric Generators employing silicon-germanium converter elements. RTGs of this type were used to power the recent Galileo and Ulysses space exploration missions, and are slated for use on the upcoming CRAF and Cassini missions. The method described applies not only to uniform-temperature RTGs, but also to RTGs with significant axial and circumferential variations in the couples' cold-junction temperatures and voltages (due to unsymmetrically obstructed heat rejection paths). This is important for the mutually blocking RTGs on the CRAF and Cassini spacecraft, and even more so for the reflector-blocked Solar Probe RTGs. The method for predicting RTG degradation that is dervied in this paper is based on both analytical and experimental data. It accounts for the effect of diminishing hot-junction temperatures on thermoelectric degradation rates. The method leads to an integral equation, for which the author was able to derive a closed-form solution. The solution was successfully validated by comparison with long-term test data. It enables the RTG designer to predict the power output profile throughout the mission, to ensure that it satisfies the mission's power demand profile. There are four copies in the file.

    AECL's Fuel Packaging and Storage (FPS) Project was initiated in 2004 to retrieve, transfer, and stabilize an identified inventory of degraded research reactor fuel that had been emplaced within in-ground 'Tile Hole' structures in Chalk River Laboratories' Waste Management Area in the 1950's and 60's. Ongoing monitoring of the legacy fuel storage conditions had identified that moisture present in the storage structures had contributed to corrosion of both the fuel and the storage containers. This prompted the initiation of the FPS Project which has as its objective to design, construct, and commission equipment and systems that would allow for the ongoing safe storage of this fuel until a final long-term management, or disposition, pathway was available. The FPS Project provides systems and technologies to retrieve and transfer the fuel from the Waste Management Area to a new facility that will repackage, dry, safely store and monitor the fuel for a period of 50 years. All equipment and the new storage facility are designed and constructed to meet the requirements for Class 1 Nuclear Facilities in Canada. (authors)

The system is modeled after the shallow raceway system with mixing foils that is now being operated at the University of Hawaii. A computer economic model was created to calculate the discounted breakeven price of algae or fuels produced by the culture facility. A sensitivity analysis was done to estimate the impact of changes in important biological, engineering, and financial parameters on product price.

    The University of Florida (UF) evaluated a composite fuel consisting of UO2 powder mixed with diamond micro particles as a candidate as an accident-tolerant fuel (ATF). The research group had previous extensive experience researching with diamond micro particles as an addition to reactor coolant for improved plant thermal performance. The purpose of this research work was to utilize diamond micro particles to develop UO2-Diamond composite fuel pellets with significantly enhanced thermal properties, beyond that already being measured in the previous UF research projects of UO2 – SiC and UO2 – Carbon Nanotube fuel pins. UF is proving with the current research results that the addition of diamond micro particles to UO2 may greatly enhanced the thermal conductivity of the UO2 pellets producing an accident-tolerant fuel. The Beginning of life benefits have been proven and fuel samples are being irradiated in the ATR reactor to confirm that the thermal conductivity improvements are still present under irradiation.

    This Nuclear Energy Research Initiative (NERI) project was tasked with exploring, adapting, developing and demonstrating innovative nondestructive test methods to automate nuclear coated particle fuel inspection so as to provide the United States (US) with necessary improved and economical Quality Assurance and Control (QA/QC) that is needed for the fuels for several reactor concepts being proposed for both near term deployment [DOE NE & NERAC, 2001] and Generation IV nuclear systems. Replacing present day QA/QC methods, done manually and in many cases destructively, with higher speed automated nondestructive methods will make fuel production for advanced reactors economically feasible. For successful deployment of next generation reactors that employ particle fuels, or fuels in the form of pebbles based on particles, extremely large numbers of fuel particles will require inspection at throughput rates that do not significantly impact the proposed manufacturing processes. The focus of the project is nondestructive examination (NDE) technologies that can be automated for production speeds and make either: (I) On Process Measurements or (II) In Line Measurements. The inspection technologies selected will enable particle quality qualification as a particle or group of particles passes a sensor. A multiple attribute dependent signature will be measured and used for qualification or process control decisions. A primary task for achieving this objective is to establish standard signatures for both good/acceptable particles and the most problematic types of defects using several nondestructive methods.

    MSW can be converted to energy in two ways. One involves the direct burning of MSW to produce steam and electricity. The second converts MSW into refuse-derived fuel (RDF) by reducing the size of the MSW and separating metals, glass, and other inorganic materials. RDF can be densified or mixed with binders to form fuel pellets. As part of a program sponsored by DOE`s Office of Industrial Technologies, the National Renewable Energy Laboratory participated in a cooperative research and development agreement to examine combustion of binder-enhanced, densified refuse-derived fuel (b-d RDF) pellets with coal. Pelletized b-d RDF has been burned in coal combustors, but only in quantities of less than 3% in large utility systems. The DOE project involved the use of b-d RDF in quantities up to 20%. A major goal was to quantify the pollutants released during combustion and measure combustion performance.

    Uranium dioxide (UO2) is the most common fuel material in commercial nuclear power reactors. Despite its numerous advantages such as high melting point, good high-temperature stability, good chemical compatibility with cladding and coolant, and resistance to radiation, it suffers from low thermal conductivity that can result in large temperature gradients within the UO2 fuel pellet, causing it to crack and release fission gases. Thermal swelling of the pellets also limits the lifetime of UO2 fuel in the reactor. To mitigate these problems, we propose to develop novel UO2 fuel with uniformly distributed carbon nanotubes (CNTs) that can provide high-conductivity thermal pathways and can eliminate fuel cracking and fission gas release due to high temperatures. CNTs have been investigated extensively for the past decade to explore their unique physical properties and many potential applications. CNTs have high thermal conductivity (6600 W/mK for an individual single- walled CNT and >3000 W/mK for an individual multi-walled CNT) and high temperature stability up to 2800°C in vacuum and about 750°C in air. These properties make them attractive candidates in preparing nano-composites with new functional properties. The objective of the proposed research is to develop high thermal conductivity of UO2–CNT composites without affecting the neutronic property of UO2 significantly. The concept of this goal is to utilize a rapid sintering method (5–15 min) called spark plasma sintering (SPS) in which a mixture of CNTs and UO2 powder are used to make composites with different volume fractions of CNTs. Incorporation of these nanoscale materials plays a fundamentally critical role in controlling the performance and stability of UO2 fuel. We will use a novel in situ growth process to grow CNTs on UO2 particles for rapid sintering and develop UO2-CNT composites. This method is expected to provide a uniform distribution of CNTs at various volume fractions so that a high

    A disclosed fuel injector provides mixing of fuel with airflow by surrounding a swirled fuel flow with first and second swirled airflows that ensures mixing prior to or upon entering the combustion chamber. Fuel tubes produce a central fuel flow along with a central airflow through a plurality of openings to generate the high velocity fuel/air mixture along the axis of the fuel injector in addition to the swirled fuel/air mixture.
