    NCMS identified and developed critical manufacturing technology assessments vital to the affordable manufacturing of alternative-energy systems. NCMS leveraged technologies from other industrial sectors and worked with our extensive member organizations to provide DOE with two projects with far-reaching impact on the generation of wind energy. In the response for a call for project ideas, 26 project teams submitted ideas. Following a detailed selection criteria, two projects were chosen for development: Advanced Manufacturing for Modular Electro-kinetic (E-K) Wind Energy Conversion Technology - The goal of this project was to demonstrate that a modular wind energy technology based on electrohydrodynamic wind energy principles and employing automotive heritage high volume manufacturing techniques and modular platform design concepts can result in significant cost reductions for wind energy systems at a range of sizes from 100KW to multi-MW. During this program, the Accio/Boeing team made major progress on validating the EHD wind energy technology as commercially viable in the wind energy sector, and moved along the manufacturing readiness axis with a series of design changes that increased net system output. Hybrid Laser Arc Welding for Manufacture of Wind Towers - The goal of this research program was to reduce the cost of manufacturing wind towers through the introduction of hybrid laser arc welding (HLAW) into the supply chain for manufacturing wind towers. HLAW has the potential to enhance productivity while reducing energy consumption to offset the foreign low-cost labor advantage and thereby enhance U.S. competitiveness. HLAW technology combines laser welding and arc welding to produce an energy efficient, high productivity, welding process for heavy manufacturing. This process leverages the ability of a laser to produce deep weld penetration and the ability of gas metal arc welding (GMAW) to deposit filler material, thereby producing stable, high quality, welds on joints with gaps and mismatches typical of those seen in heavy manufacturing. Wind towers utilize varying thicknesses of steel throughout their structures to meet the mechanical load requirements while keeping material costs low. A typical tower might have as many as twelve different material thicknesses. Joining each thickness requires a unique joint design and welding approach to enable the management of quality, productivity, and mechanical properties. In this program, laser joining of materials with thicknesses ranging from 12mm to 35mm were evaluated against the standard quality and mechanical requirements for General Electric wind tower components. The joining processes demonstrated showed the ability to meet key requirements with the appropriate process controls in place.

    This report provides estimates on energy consumption in the manufacturing sector of the U.S. economy based on data from the Manufacturing Energy Consumption Survey. The sample used in this report represented about 250,000 of the largest manufacturing establishments which account for approximately 98 percent of U.S. economic output from manufacturing, and an expected similar proportion of manufacturing energy use. The amount of energy use was collected for all operations of each establishment surveyed. Highlights of the report include profiles for the four major energy-consuming industries (petroleum refining, chemical, paper, and primary metal industries), and an analysis of the effects of changes in the natural gas and electricity markets on the manufacturing sector. Seven appendices are included to provide detailed background information. 10 figs., 51 tabs.

    What is most likely to satisfy our energy needs in the future - wind farms and photovoltaic arrays, or something yet to be invented? Options for the world's energy future may include surprises, thanks to innovative research under way around the world. The article focuses on the energy sources alternatives in the U.S. It explores innovations for energy sources such as wind farms, solar thermal concentrators, solar cells, and geothermal energy production. It states that the attainment of energy efficiency through conversation or improved technology allows to extract more applied energy. It points out that techniques are being explored to expand the possible fuel materials to includes other types of uranium and thorium. Furthermore, it discusses the capability of nanotechnology in offering a tool which could help create designs that convert energy more efficiently.

    The program goal of the Ohio Advanced Energy Manufacturing Center (OAEMC) is to support advanced energy manufacturing and to create responsive manufacturing clusters that will support the production of advanced energy and energy-efficient products to help ensure the nation's energy and environmental security. This goal cuts across a number of existing industry segments critical to the nation's future. Many of the advanced energy businesses are starting to make the transition from technology development to commercial production. Historically, this transition from laboratory prototypes through initial production for early adopters to full production for mass markets has taken several years. Developing and implementing manufacturing technology to enable production at a price point the market will accept is a key step. Since these start-up operations are configured to advance the technology readiness of the core energy technology, they have neither the expertise nor the resources to address manufacturing readiness issues they encounter as the technology advances toward market entry. Given the economic realities of today's business environment, finding ways to accelerate this transition can make the difference between success and failure for a new product or business. The advanced energy industry touches a wide range of industry segments that are not accustomed to working together in complex supply chains to serve large markets such as automotive and construction. During its first three years, the Center has catalyzed the communication between companies and industry groups that serve the wide range of advanced energy markets. The Center has also found areas of common concern, and worked to help companies address these concerns on a segment or industry basis rather than having each company work to solve common problems individually. EWI worked with three industries through public-private partnerships to sew together disparate segments helping to promote overall industry health. To aid the overall advanced energy industry, EWI developed and launched an Ohio chapter of the non-profit Advanced Energy Economy. In this venture, Ohio joins with six other states including Colorado, Connecticut, Illinois, Maine, Massachusetts, New Hampshire, Rhode Island and Vermont to help promote technologies that deliver energy that is affordable, abundant and secure. In a more specific arena, EWI's advanced energy group collaborated with the EWI-run Nuclear Fabrication Consortium to promote the nuclear supply chain. Through this project EWI has helped bring the supply chain up to date for the upcoming period of construction, and assisted them in understanding the demands for the next generation of facilities now being designed. In a more targeted manner, EWI worked with 115 individual advanced energy companies that are attempting to bring new technology to market. First, these interactions helped EWI develop an awareness of issues common to companies in different advanced energy sectors. By identifying and addressing common issues, EWI helps companies bring technology to market sooner and at a lower cost. These visits also helped EWI develop a picture of industry capability. This helped EWI provide companies with contacts that can supply commercial solutions to their new product development challenges. By providing assistance in developing supply chain partnerships, EWI helped companies bring their technology to market faster and at a lower cost than they might have been able to do by themselves. Finally, at the most granular level EWI performed dedicated research and development on new manufacturing processes for advanced energy. During discussions with companies participating in advanced energy markets, several technology issues that cut across market segments were identified. To address some of these issues, three crosscutting technology development projects were initiated and completed with Center support. This included reversible welds for batteries and high temperature heat exchangers. It also included a novel advanced weld trainer that EWI has recently commercialized.

    Even though peat is a low-heating value and low-bulk density fossil fuel which in its natural state contains over 80 percent moisture, it can be an economical alternative to coal, and fuel oil, as is the case in Iceland and Finland for direct combustion applications. This is because of the relative ease with which peat can be harvested, and the generally low sulfur and ash content of peat. Recent studies show that peat also has very favorable characteristics for conversion to synthetic fuels. Tests show that on the basis of chemistry and kinetics, peat is a better raw material than coal for production of synthetic fuels. Recent estimates also show that conversion of peat to high-Btu gas (>950 Btu/scf) is competitive with other alternatives of synthetic high-Btu gas. Therefore, peat can be an economical energy alternative depending upon location of peat deposits, region of energy need, scale of operation and cost of other energy alternatives.

    This project provides educational opportunities creating both a teaching facility and center for public outreach. The facility is the largest solar array in Nebraska. It was designed to allow students to experience a variety of technologies and provide the public with opportunities for exposure to the implementation of an alternative energy installation designed for an urban setting. The project integrates products from 5 panel manufacturers (including monocrystalline, polycrystalline and thin film technologies) mounted on both fixed and tracking structures. The facility uses both micro and high power inverters. The majority of the system was constructed to serve as an outdoor classroom where panels can be monitored, tested, removed and replaced by students. As an educational facility it primarily serves students in the Creighton University and Metropolitan Community College, but it also provides broader educational opportunities. The project includes a real-time ??dashboard? and a historical database of the output of individual inverters and the corresponding meteorological data for researcher and student use. This allows the evaluation of both panel types and the feasibility of installation types in a region of the country subject to significant temperature, wind and precipitation variation.

    The importance of developing alternative energy sources to augment supplies of fossil fuels is growing all over the world. Coal, oil shale, tar sands, biomass, solar, geothermal, nuclear, and hydroelectric power have received considerable attention as alternative energy sources. One large energy resource, however, has received little attention until recently. That resource is peat. Although peat is used as an energy source in some countries such as Russia, Ireland, and Finland, it is virtually unexploited in many countries including the United States. This paper provides an understanding of peat: its varieties, abundance, and distribution; its value as an energy alternative; its current and future role as an energy alternative; and the environmental and socioeconomic impacts of large-scale peat utilization.

    In addition to promoting energy efficiency, China has actively pursued alternative energy development as a strategy to reduce its energy demand and carbon emissions. One area of particular focus has been to raise the share of alternative energy in China’s rapidly growing electricity generation with a 2020 target of 15% share of total primary energy. Over the last ten years, China has established several major renewable energy regulations along with programs and subsidies to encourage the growth of non-fossil alternative energy including solar, wind, nuclear, hydro, geothermal and biomass power as well as biofuels and coal alternatives. This study thus seeks to examine China’s alternative energy in terms of what has and will continue to drive alternative energy development in China as well as analyze in depth the growth potential and challenges facing each specific technology. This study found that despite recent policies enabling extraordinary capacity and investment growth, alternative energy technologies face constraints and barriers to growth. For relatively new technologies that have not achieved commercialization such as concentrated solar thermal, geothermal and biomass power, China faces technological limitations to expanding the scale of installed capacity. While some alternative technologies such as hydropower and coal alternatives have been slowed by uneven and often changing market and policy support, others such as wind and solar PV have encountered physical and institutional barriers to grid integration. Lastly, all alternative energy technologies face constraints in human resources and raw material resources including land and water, with some facing supply limitations in critical elements such as uranium for nuclear, neodymium for wind and rare earth metals for advanced solar PV. In light of China’s potential for and barriers to growth, the resource and energy requirement for alternative energy technologies were modeled and scenario analysis used to evaluate the energy and emission impact of two pathways of alternative energy development. The results show that China can only meets its 2015 and 2020 targets for non-fossil penetration if it successfully achieves all of its capacity targets for 2020 with continued expansion through 2030. To achieve this level of alternative generation, significant amounts of raw materials including 235 Mt of concrete, 54 Mt of steel, 5 Mt of copper along with 3 billion tons of water and 64 thousand square kilometers of land are needed. China’s alternative energy supply will likely have relatively high average energy output to fossil fuel input ratio of 42 declining to 26 over time, but this ratio is largely skewed by nuclear and hydropower capacity. With successful alternative energy development, 32% of China’s electricity and 21% of its total primary energy will be supplied by alternative energy by 2030. Compared to the counterfactual baseline in which alternative energy development stumbles and China does not meet its capacity targets until 2030, alternative energy development can displace 175 Mtce of coal inputs per year and 2080 Mtce cumulatively from power generation by 2030. In carbon terms, this translates into 5520 Mt of displaced CO{sub 2} emissions over the twenty year period, with more than half coming from expanded nuclear and wind power generation. These results illustrate the critical role that alternative energy development can play alongside energy efficiency in reducing China’s energy-related carbon emissions.

    The current high prices for petroleum and natural gas have spurred the chemical industry to examine alternative feedstocks for the production of commodity chemicals. High feedstock prices have driven methanol and ammonia production offshore. The U.S. Chemical Industry is the largest user of natural gas in the country. Over the last 30 years, alternatives to conventional petroleum and natural gas feedstocks have been developed, but have limited, if any, commercial implementation in the United States. Alternative feedstocks under consideration include coal from unconventional processing technologies, such as gasification and liquefaction, novel resources such as biomass, stranded natural gas from unconventional reserves, and heavy oil from tar sands or oil shale. These feedstock sources have been evaluated with respect to the feasibility and readiness for production of the highest volume commodity chemicals in the United States. Sources of organic compounds, such as ethanol from sugar fermentation and bitumen-derived heavy crude are now being primarily exploited for fuels, rather than for chemical feedstocks. Overall, government-sponsored research into the use of alternatives to petroleum feedstocks focuses on use for power and transportation fuels rather than for chemical feedstocks. Research is needed to reduce cost and technical risk. Use of alternative feedstocks is more common outside the United States R&D efforts are needed to make these processes more efficient and less risky before becoming more common domestically. The status of alternative feedstock technology is summarized.

    The Manufactured Home Energy Audit (MHEA) is a software tool that predicts manufactured home energy consumption and recommends weatherization retrofit measures. It was developed to assist local weatherization agencies working with the US Department of Energy (DOE) Weatherization Assistance Program. Whether new or experienced, employed within or outside the Weatherization Assistance Program, all users can benefit from incorporating MHEA into their manufactured home weatherization programs. DOE anticipates that the state weatherization assistance programs that incorporate MHEA into their programs will find significant growth in the energy and cost savings achieved from manufactured home weatherization. The easy-to-use MHEA displays a colorful, graphical interface for entering simple inputs and provides understandable, usable results. The user enters information about the manufactured home construction, heating equipment, cooling equipment, and weather site. MHEA then calculates annual energy consumption using a simplified building energy analysis technique. MHEA stands apart from other building energy analysis tools in many ways. Calculations incorporated into the computer code specifically address manufactured home heating and cooling load trends. The retrofit measures evaluated by MHEA are all applicable to manufactured homes. Help messages describe common manufactured home weatherization practices as well as provide hints on how to install retrofit measures. These and other features help make MHEA easy to use when evaluating energy consumption and the effects of weatherization retrofit measures for manufactured homes.

    The Manufactured Home Energy Audit (MHEA) is an energy audit tool designed specifically to identify recommended weatherization measures for mobile homes as part of the U.S. Department of Energy's (DOE's) Weatherization Assistance Program. A field validation of MHEA was performed using billing/delivery data collected on 86 mobile homes heated primarily by electricity, natural gas, or propane to assess the audit's accuracy and the validity of its recommendations. The validation found that MHEA overpredicts the annual space-heating energy savings of weatherization measures to be installed in mobile homes, which leads to low realization rates, primarily because of its large overprediction of annual pre-weatherization space-heating energy consumption. However, MHEA's annual space-heating energy savings estimates and realization rates can be improved considerably using MHEA's built-in billing adjustment feature. In order to improve the accuracy of MHEA's annual space-heating energy savings estimates and realization rate, the cause of MHEA's overprediction of annual pre-weatherization space-heating energy consumption needs to be further investigated and corrected. Although MHEA's billing adjustment feature improved MHEA's annual space-heating energy savings estimates, alternative methods of making the correction that may provide improved performance should be investigated. In the interim period before permanent improvements to MHEA can be made, the following recommendations should be followed: (a) do not enter into MHEA insulation thicknesses of 1 in. or less and especially zero (0 in.) unless such low levels have been verified through visual inspection of several parts of the envelope area in question; (b) use MHEA's billing adjustment feature to develop a list of recommended measures based on adjusted energy savings if possible, especially in mobile homes that have several major energy deficiencies; and (c) do not use MHEA's "evaluate duct sealing" option at this time (although certainly seal all duct leaks and use diagnostics as appropriate to find leakage sites and quantify improvements).

    As a result of the Montreal Protocol that limits the production of ozone-depleting refrigerants, manufacturers are searching for alternatives to replace the R12 that is presently used in residential refrigerator-freezers. Before an alternative can be selected, several issues must be resolved. Among these are energy impacts, system compatibility, cost, and availability. In an effort to determine the energy impacts of some of the alternatives, energy consumption tests were performed in accordance with section 8 of the Association of Home Appliance Manufacturers (AHAM) standard for household refrigerators and household freezers. The results are presented for an 18 cubic foot (0.51 cubic meter), top-mount refrigerator-freezer with a static condenser using the following refrigerants: R12, R500, R12/Dimethyl-ether (DME), R22/R142b, and R134a. Conclusions from the AHAM test are that R500 and R12 /DME have a reduced energy consumption relative to R12 when replaced in the test unit with no modifications to the refrigeration system. Run times were slightly lower than R12 for both refrigerants indicating a higher capacity. While the R134a and R22/R142b results were less promising refrigeration system, such as a different capillary tube or compressor, may improve their performance. 12 refs., 2 figs., 3 tabs.

    The Building America Partnership for Improved Residential Construction, the Bonneville Power Administration (BPA), and Northwest Energy Works (NEW), the current Northwest Energy Efficient Manufactured Housing Program (NEEM) administrator, have been collaborating to conduct research on new specifications that would improve on the energy requirements of a NEEM home. In its role as administrator, NEW administers the technical specs, performs research and engineering analysis, implements ongoing construction quality management procedures, and maintains a central database with home tracking. This project prototyped and assessed the performances of cost-effective high performance building assemblies and mechanical systems that are not commonly deployed in the manufacturing setting. The package of measures is able to reduce energy used for space conditioning, water heating and lighting by 50 percent over typical manufactured homes produced in the northwest.

    The Building America Partnership for Improved Residential Construction, the Bonneville Power Administration (BPA), and Northwest Energy Works (NEW), the current Northwest Energy Efficient Manufactured Housing Program (NEEM) administrator, have been collaborating to conduct research on new specifications that would improve on the energy requirements of a NEEM home. In its role as administrator, NEW administers the technical specs, performs research and engineering analysis, implements ongoing construction quality management procedures, and maintains a central database with home tracking. This project prototyped and assessed the performances of cost-effective high performance building assemblies and mechanical systems that are not commonly deployed in the manufacturing setting. The package of measures is able to reduce energy used for space conditioning, water heating and lighting by 50% over typical manufactured homes produced in the northwest.

    The Manufactured Home Energy Audit (MHEA) is a software tool that predicts manufactured home energy consumption and recommends weatherization retrofit measures. It was developed to assist local weatherization agencies working with the U.S. Department of Energy (DOE) Weatherization Assistance Program. Whether new or experienced, employed within or outside the Weatherization Assistance Program, all users can benefit from incorporating MHEA into their manufactured home weatherization programs. DOE anticipates that the state weatherization assistance programs that incorporate MHEA into their programs will find significant growth in the energy and cost savings achieved from manufactured home weatherization. The easy-to-use MHEA uses a relatively standard Windows graphical interface for entering simple inputs and provides understandable, usable results. The user enters information about the manufactured home construction, heating equipment, cooling equipment appliances, and weather site. MHEA then calculates annual energy consumption using a simplified building energy analysis technique. Weatherization retrofit measures are evaluated based on the predicted energy savings after installation of the measure, the measure cost, and the measure life. Finally, MHEA recommends retrofit measures that are energy and cost effective for the particular home being evaluated. MHEA evaluates each manufactured home individually and takes into account local weather conditions, retrofit measure costs, and fuel costs. The recommended package of weatherization retrofit measures is tailored to the home being evaluated. More traditional techniques apply the same package of retrofit measures to all manufactured homes, often the same set of measures that are installed into site-built homes. Effective manufactured home weatherization can be achieved only by installing measures developed specifically for manufactured homes. The unique manufactured home construction characteristics require that each of these measures is evaluated separately in order to devise a package of measures that will result in high energy and dollar savings. MHEA stands apart from other building energy analysis tools in many ways. Calculations incorporated into the computer code specifically address manufactured home heating and cooling load trends. The retrofit measures evaluated by MHEA are all applicable to manufactured homes. Help messages describe common manufactured home weatherization practices as well as provide hints on how to install retrofit measures. These and other features help make MHEA easy to use when evaluating energy consumption and the effects of weatherization retrofit measures for manufactured homes. The National Renewable Energy Laboratory originally developed MHEA for the U.S. Department of Energy Weatherization Assistance Program. Conversion to a Windows-based program with additional modifications has been performed by the Oak Ridge National Laboratory. Many energy consumption and economic calculations resemble those found in the Computerized Instrumented Residential Audit written by Lawrence Berkeley National Laboratory and the National Energy Audit written by Oak Ridge National Laboratory. The calculations are similar in structure but have been altered to more accurately represent a manufactured home's unique energy use characteristics. Most importantly, MHEA helps meet the DOE Weatherization Assistance Program goals to increase client comfort and use federal dollars wisely.

    This report presents a complete series of annual estimates of purchased energy used by the manufacturing sector of the US economy, for the years 1974 to 1988. These estimates interpolate over gaps in the actual data collections, by deriving estimates for the missing years 1982--1984 and 1986--1987. For the purposes of this report, ``purchased`` energy is energy brought from offsite for use at manufacturing establishments, whether the energy is purchased from an energy vendor or procured from some other source. The actual data on purchased energy comes from two sources, the US Department of Commerce Bureau of the Census`s Annual Survey of Manufactures (ASM) and EIA`s Manufacturing Energy Consumption Survey (MECS). The ASM provides annual estimates for the years 1974 to 1981. However, in 1982 (and subsequent years) the scope of the ASM energy data was reduced to collect only electricity consumption and expenditures and total expenditures for other purchased energy. In 1985, EIA initiated the triennial MECS collecting complete energy data. The series equivalent to the ASM is referred to in the MECS as ``offsite-produced fuels.``

    As a result of the Montreal Protocol (UNEP 1987) that limits the production of ozone-depleting refrigerants, manufacturers are searching for alternatives to replace the R12 that is presently used in residential refrigerator-freezers. Before an alternative can be selected, several issues must resolved. Among these are energy impacts, system compatibility, cost, and availability, In an effort to determine the energy impacts of some of the alternatives, energy consumption tests were performed in accordance with section 8 of the Association of Home Appliance Manufacturers (AHAM) standard for household refrigerators and household freezers (AHAM 1985). The results are presented for an 18 ft{sup 3} (0.51 m{sup 3}), top mount refrigerators-freezer with a static condenser using the following refrigerants: R 12, R500, R12/dimethylether (DME), R22/R142b, and R134a. Conclusions from the AHAM test are that R500 and R12/DME have a reduced energy consumption relative to R12 when replaced in the test unit with no modifications to the refrigeration system. Run times were slightly lower than R12 for both refrigerants, indicating a higher capacity. While the R134a and R22/R142b results were less promising (6.8% and 8.5% higher energy consumption, respectively), changes to the refrigeration system, such as a different capillary tube or compressor, may improve their performance. It is noted that the test results are only an initial step in determining a replacement for R12.

    Among the various stationary-storage technologies under development, redox flow batteries (RFBs) offer the greatest potential to deliver inexpensive, scalable, and efficient grid-scale electrical-energy storage. Unlike traditional sealed batteries, in a flow battery power and energy are decoupled. Cell area and cell count in the stack determine the device power, and the chemical storage volume determines the total energy. Grid-scale energy-storage applications require megawatt-scale devices, which require the assembly of hundreds of large-area, bipolar cells per power plant. The cell-stack is the single system component with the largest impact on capital cost (due to the large number of highly engineered components) and operating costs (determined by overall round-trip efficiency).

    A method is described for producing silicon carbide particles using solar energy. The method is efficient and avoids the need for use of electrical energy to heat the reactants. Finely divided silica and carbon are admixed and placed in a solar-heated reaction chamber for a time sufficient to cause a reaction between the ingredients to form silicon carbide of very small particle size. No grinding of silicon carbide is required to obtain small particles. The method may be carried out as a batch process or as a continuous process.

    Since 1976, the Industrial Assessment Centers (IACs), administered by the US Department of Energy, have supported small and medium-sized American manufacturers to reduce energy use and increase their productivity and competitiveness. The 24 IACs, located at premier engineering universities around the country (see below), send faculty and engineering students to local small and medium-sized manufacturers to provide no-cost assessments of energy use, process performance and waste and water flows. Under the direction of experienced professors, IAC engineering students analyze the manufacturer’s facilities, energy bills and energy, waste and water systems, including compressed air, motors/pumps, lighting, process heat and steam. The IACs then follow up with written energy-saving and productivity improvement recommendations, with estimates of related costs and payback periods.

This bandwidth study examines energy consumption and potential energy savings opportunities in U.S. chemical manufacturing. The study relies on multiple sources to estimate the energy used in the production of 74 individual chemicals, representing 57% of sector-wide energy consumption. Energy savings opportunities for individual chemicals and for 15 subsectors of chemicals manufacturing are based on technologies currently in use or under development; these potential savings are then extrapolated to estimate sector-wide energy savings opportunity.

    Abstract Over the next 50 years, nuclear energy will become increasingly important in providing the electricity and heat needed both by the presently industrialized countries and by those countries which are now developing their manufacturing industries. The twin concerns of global climate change and of the vulnerability of energy supplies caused by increasing international competition will lead to a greater reliance on nuclear energy for both electricity and process heat. Conservative estimates of new nuclear construction indicate a 50% increase in capacity by 2030. Other estimates predict a tripling of present capacity. Required machine tool technologies will include the improvements in the manufacture of standard LWR components, such as pressure vessels and pumps. Further in the future, technologies for working high temperature metals and ceramics will be needed and will require new machining capabilities.

    For the industrial sector, the Energy Information Administration's (EIA) analysis and projection efforts generally have focused on the energy-intensive industriesfood, bulk chemicals, refining, glass, cement, steel, and aluminumwhere energy cost averages 4.8% of annual operating cost. Detailed process flows and energy intensity indicators have been developed for narrowly defined industry groups in the energy-intensive manufacturing sector. The non-energy-intensive manufacturing industries, where energy cost averages 1.9% of annual operating cost, previously have received somewhat less attention, however. In Annual Energy Outlook 2006 (AEO), energy demand projections were provided for two broadly aggregated industry groups in the non-energy-intensive manufacturing sector: metal-based durables and other non-energy-intensive. In the AEO2006 projections, the two groups accounted for more than 50% of the projected increase in industrial natural gas consumption from 2004 to 2030.

The project incorporates a topology that permits parallel development of an alternative energy delivery system and an energy storage system. The objective of the project is to develop technologies, specifically power electronics, energy storage electronics and controls that provide efficient and effective energy management between electrically powered devices in alternative energy vehicles plugin electric vehicles, hybrid vehicles, range extended vehicles, and hydrogen-based fuel cell vehicles. In order to meet the project objectives, the Vehicle Energy Management System (VEMS) was defined and subsystem requirements were obtained. Afterwards, power electronics, energy storage electronics and controls were designed. Finally, these subsystems were built, tested individually, and integrated into an electric vehicle system to evaluate and optimize the subsystems performance. Phase 1 of the program established the fundamental test bed to support development of an electrical environment ideal for fuel cell application and the mitigation of many shortcomings of current fuel cell technology. Phase 2, continued development from Phase 1, focusing on implementing subsystem requirements, design and construction of the energy management subsystem, and the integration of this subsystem into the surrogate electric vehicle. Phase 2 also required the development of an Alternative Energy System (AES) capable of emulating electrical characteristics of fuel cells, battery, gen set, etc. Under the scope of the project, a boost converter that couples the alternate energy delivery system to the energy storage system was developed, constructed and tested. Modeling tools were utilized during the design process to optimize both component and system design. This model driven design process enabled an iterative process to track and evaluate the impact of design alternatives and the impact of changes. Refinement of models was accomplished through correlation studies to measured data obtained from functioning hardware. Specifically, correlation and characterization of the boost converter resulted in a model that was effectively used to determine overall VEMS performance. The successful development of the boost converter can be attributed to utilization of previously proven technologies and adapting to meet the VEMS requirements. This program provided significant improvement in development time of various generations of boost converters. The software strategies and testing results support the development of current energy management systems and directly contribute to the future of similar, commercial products at Magna E-Car Systems. Because of this development project, Magna E-Car Systems is able to offer automotive customers a boost converter system with reduced time to market and decreased product cost, thus transferring the cost and timing benefits to the end use consumer.

    Congress passed legislation that requires the US Department of Housing and Urban Development (HUD) to revise the energy efficiency standards for manufactured housing contained in the Manufactured Home Construction and Safety Standards (MHCSS). The Manufactured Housing Institute's Consensus Committee (MHICC) proposed revised standards to HUD based on an analysis contained in a 1989 report by E. Levy. This document is primarily a review of the Levy report, including the methods and inputs to that analysis. The approach to be used in developing the revised standard was specified by Congress as a cost-benefit analysis in which the costs of energy efficiency measures (EEM) were balanced against the benefits of energy savings. The resulting optimum specified an overall level of energy efficiency in terms of a maximum allowable building shell U-value (overall thermal transmittance) that produced the lowest life-cycle cost to the owner of a manufactured home. In his 1989 analysis, this was the general approach used by Levy.

    Energy efficiency requirements were developed for manufactured (mobile) homes, which are regulated by the U.S. Department of Housing and Urban Development (HUD). A life-cycle cost analysis from the homeowner's perspective was used to establish parameters for a least-cost home in a large number of cities. Economic, financial, and energy-efficiency measures for the life-cycle cost analysis were selected. The resulting energy-efficiency levels were aggregated to the existing HUD zones and expressed as a maximum overall home U-value (thermal transmittance) requirement for the building envelope. The proposed revised standard's costs, benefits, and net value to the consumer were quantified. This analysis updates a similar effort completed in 1992, which was the basis for the existing HUD code Uo requirements.

    This fact sheet is an overview of the U.S. Department of Energy's Advanced Manufacturing Office. Manufacturing is central to our economy, culture, and history. The industrial sector produces 11% of U.S. gross domestic product (GDP), employs 12 million people, and generates 57% of U.S. export value. However, U.S. industry consumes about one-third of all energy produced in the United States, and significant cost-effective energy efficiency and advanced manufacturing opportunities remain unexploited. As a critical component of the National Innovation Policy for Advanced Manufacturing, the U.S. Department of Energy's (DOE's) Advanced Manufacturing Office (AMO) is focused on creating a fertile environment for advanced manufacturing innovation, enabling vigorous domestic development of transformative manufacturing technologies, promoting coordinated public and private investment in precompetitive advanced manufacturing technology infrastructure, and facilitating the rapid scale-up and market penetration of advanced manufacturing technologies.

    This Cooperative Research and Development Agreement (CRADA) was among Tennessee Technological University, Clayton Homes, Inc., and Oak Ridge National Laboratory (ORNL). Manufactured homes now make up a substantial portion of the new home market, and improving the energy efficiency of these homes would save significant amounts of energy. This project explored the impact of differing levels of attic insulation, the use of evacuated insulation panels, and the application of a solar reflective roof coating. The performance of the installed roof cavity insulation compared favorably with that predicted by laboratory measurements. The more heavily insulated of the two units used about 30% less energy over the period of the project than the standard unit. Based on the experimental data, computer simulations for nine cities were completed for a single-wide manufactured home with the solar reflective roof coating. Annual electric power savings ranged from 894 kWh in Rapid City to 2119 kWh for the same roof area in Los Angeles. The field performance of vacuum insulation panels was compared with laboratory performance. The panels will perform as expected if protected from puncture.

    Currently, High Energy Density Science (HEDS) experiments are used to support and qualify predictive physics models. These models assume ideal conditions such as energy (input) and device (target) geometry. The experiments rely on precision targets constructed from components with dimensions in the millimeter range, while having micrometer-scale, functional features, including planar steps, sine waves, and step-joint geometry on hemispherical targets. Future target designs will likely have features and forms that rival or surpass current manufacturing and characterization capability. The dimensional metrology of these features is important for a number of reasons, including qualification of sub-components prior to assembly, quantification of critical features on the as-built assemblies and as a feedback mechanism for fabrication process development. Variations in geometry from part to part can lead to functional limitations, such as unpredictable instabilities during an experiment and the inability to assemble a target from poorly matched sub-components. Adding to the complexity are the large number and variety of materials, components, and shapes that render any single metrology technique difficult to use with low uncertainty. Common materials include metal and glass foams, doped transparent and opaque plastics and a variety of deposited and wrought metals. A suite of metrology tools and techniques developed to address the many critical issues relevant to the manufacture of HEDS targets including interferometry, x-ray radiography and contact metrology are presented including two sided interferometry for absolute thickness metrology and low force probe technology for micrometer feature coordinate metrology.

    In the United States, industry spends over $100 billion annually to power its manufacturing plants. Companies also spend on maintenance, capital outlay, and energy services. Improving energy efficiency is vital to reduce these costs and increase earnings. Many cost-effective opportunities to reduce energy consumption are available, and this Energy Guide discusses energy-efficiency practices and energy-efficient technologies that can be applied over a broad spectrum of companies. Strategies in the guide address hot water and steam, compressed air, pumps, motors, fans, lighting, refrigeration, and heating, ventilation, and air conditioning. This guide includes descriptions of expected energy and cost savings, based on real-world applications, typical payback periods, and references to more detailed information. The information in this Energy Guide is intended to help energy and plant managers achieve cost-effective energy reductions while maintaining product quality. Further research on the economics of all measures--as well as on their applicability to different production practices?is needed to assess their cost effectiveness at individual plants.

  12. Formaldehyde measurements in five new unoccupied energy efficient manufactured homes

    Week-long integrated formaldehyde levels were measured over eight weeks in five new unoccupied energy efficient manufactured homes. These homes were constructed to the specifications set forth in the Model Conservation Standards (MCS) established by the Northwest Power Planning Council for site-built homes. The MCS standards exceed the Housing and Urban Development's (HUD) standards that currently apply to manufactured homes nationwide. Two of the homes were located at Richland, Washington, and three homes were located at Vancouver, Washington. Among other features of the MCS, the homes are equipped with air-to-air heat exchangers (AAHX) to supply additional fresh air ventilation. The first four weeks of testing were conducted with the AAHX off and the second four-week measurement period was conducted with the AAHX continuously on the HI setting. Formaldehyde levels ranged from 0.047 ppM the fifth week of the testing in a double wide home (with the AAHX turned on) to 0.164 ppM in the single wide home in the first week of measurements with the AAHX off. At no time did the formaldehyde levels exceed 0.4 ppM, the HUD targeted indoor level based on HUD codes for formaldehyde emissions from plywood and particle board building materials used in the homes. There was no strong correlation between formaldehyde levels and the measured air exchange rate. 9 refs., 2 figs., 3 tabs.

    The Washoe Tribe of Nevada and California was awarded funding to complete the Washoe Tribe Alternative Energy Feasibility Study project. The main goal of the project was to complete an alternative energy feasibility study. This study was completed to evaluate “the potential for development of a variety of renewable energy projects and to conduct an alternative energy feasibility study that determines which alternative energy resources have the greatest economic opportunity for the Tribe, while respecting cultural and environmental values” (Baker-Tilly, 2014). The study concluded that distributed generation solar projects are the best option for renewable energy development and asset ownership for the Washoe Tribe. Concentrating solar projects, utility scale wind projects, geothermal, and biomass resource projects were also evaluated during the study and it was determined that these alternatives would not be feasible at this time.

    Future manufacturing of renewable energy equipment in the United States provides economic development opportunities for state and local communities. However, demand for the equipment is finite, and opportunities are limited. U.S. demand is estimated to drive total annual investments in renewable energy equipment to $14-$20 billion by 2030. Evidence from leading states in renewable energy manufacturing suggests that economic development strategies that target renewable energy sector needs by adapting existing policies attract renewable energy manufacturing more than strategies that create new policies. Literature suggests that the states that are most able to attract direct investment and promote sustained economic development can leverage diverse sets of durable assets--like human capital and modern infrastructure--as well as low barriers to market entry. State marketing strategies for acquiring renewable energy manufacturers are likely best served by an approach that: (1) is multi-faceted and long-term, (2) fits within existing broad-based economic development strategies, (3) includes specific components such as support for renewable energy markets and low barriers to renewable energy deployment, and (4) involves increased differentiation by leveraging existing assets when applicable.
